Einhefter Businessforum 54 E XTRUSION 8/2007 Materialhandling Extruderausrüstung für tiefgezogene Verpackungsfolien Bei der Herstellung tiefgezogener Kunststoffverpackungen scheint heute kaum etwas unmöglich. Aus beinahe allen Werkstoffen werden für fast jedes Füllgut eine Vielzahl unterschiedlicher Formen und Größen hergestellt, die jedem Kunden die größtmögliche Individualität ermöglicht. Im besonders anspruchsvollen Foodbereich zum Beispiel kommen dabei für Becher, Schalen und Deckel wesentlich die Materialien Polystyrol (PS), Polypropylen (PP), Polyvinylchlorid (PVC) und Polyethylenterephthalat (PET) zum Einsatz. Je nach Anforderung auch als Mehrschichtfolie aus beispielsweise einer PS/PP-, PS/PETGoder PS/PE- Kombination. Der Ausgangswerkstoff wird dabei auf speziellen Flachfolienanlagen extrudiert. Optimized extruder equipment used in the production of thermoformed plastic packaging parts: Today there seems to be almost nothing that is impossible when it comes to the production of thermoformed plastic packaging parts like cups and trays. A wide variety of shapes and sizes, allowing every customer the greatest possible individuality, is produced from almost all materials for almost every type of filler. In the food sector, for example, which is extremely demanding, the materials polystyrol (PS), polypropylene (PP), polyvinyl chloride (PVC) and polyethylene terephthalate (PET) are used essentially for beakers, bowls and covers. Depending on the requirements, they may also be used as a multi-layer film of a PS/PP, PS/PETG or PS/PE combination. In this case the raw material is extruded on special flat film lines. Gravimetrische Systeme verbessern die Wirtschaftlichkeit Zur wirtschaftlichen Produktion der mit hoher Stückzahl produzierten Verpackungsteile kommt der Ausrüstung des Extruders mit einer intelligenten Materialversorgung eine immer größer werdende Bedeutung zu. Da nur eine exakte Steuerung der eingesetzten Materialmengen optimierte Produktionskosten ermöglicht, ist dazu ein System mit gravimetrischer Dosierung der einzelnen Komponenten unverzichtbar. Das Diagramm zeigt eine typische Ausrüstung für die moderne Produktion von Tiefziehfolien, wie sie in den vergangenen Jahren von der SIMAR GmbH vielfach an führende Produzenten von tiefgezogener Verpackung geliefert wurde. Kernstück dieser Anlagen ist das für vier Komponenten ausgerüstete Dosier- und Mischsystem GraviMIX, das den speziellen Anforderungen für die kontrollierten Rückführung von Stanzgitter-Mahlgut in besonderer Weise Rechnung trägt. E XTRUSION 8/2007 Die Dosierung von Granulat, Mahlgut, Farbbatch und Additiven erfolgt bei diesem erfolgreichen System über pneumatisch betätigte Dosierschieber, die pulsierend mit hoher Genauigkeit die einzelnen Komponenten dosieren, wobei die Dosierstationen für schwieriges Folienmahlgut mit einer besonderen Aktivierungseinrichtung ausgerüstet sind. Diese führen gerade für Scrap auch bei hohen Durchsatleistungen zu besten Dosiergenauigkeiten. Stark schwankende Schüttdichten und ungleichmäßiger Materialfluss erfordern eine besondere Ausrüstung, damit jede Veränderung von der Steuerung sofort erkannt und unverzüglich zur Anpassung der Dosierung führen kann. Eine besondere Beachtung fand der ungleichmäßige Anfall von Mahlgut. Während beim Anfahren der Produktion praktisch kein Mahlgut zur Verfügung steht, muss bei zunehmender oder schwankender Stanzgitter-Rückführung sichergestellt werden, dass die Zuschlagstoffe wie Farbbatch oder Additive immer nur bezogen auf den Anteil der Neuware kalkuliert und dosiert wird. Hier beweist das System seine große Praxisnähe. Selbst wenn spontan überschüssiges Mahlgut aus einer anderen Linie in den Prozess eingeschleust werden soll, stellt sich das gravimetrische Dosiersystem sofort auf die neue Situation ein und passt die Zugabe von teuren Additiven automatisch dem reduzierten Bedarf an. Ein weiteres Problem bei der Verarbeitung von Scrap stellt die homogene Vermi- Inline Thermoforming Sheet Extrusion with gravinetric blender GraviMIX and Scrap Buffer 55 Extruder mit gravimetrischem Dosier- und Beschickungssystem schung von zwei Materialien mit so stark unterschiedlichen Schüttgewichten und Fließeigenschaften dar, wie sie bei Stanzgitter-Mahlgut und Granulat vorliegen. Hier ist es bei herkömmlichen Mischern schwer zu beurteilen, ob man zu einer homogenen Vermischung kommt oder ob man im Mischer nicht schon längst wieder entmischt und damit das Mahlgut von den anderen Komponenten wieder separiert. Durch einen patentierten Mischer mit gegenläufiger Mischwirkung wird eine optimale Vermischung erreicht, ohne dass es wieder zu einer Entmischung bzw. Separierung des leichten Mahlgutes kommen wird. Visualisierte Steuerung mit Touch-Screen sorgt für Transparenz Eine hohe Bedeutung fällt auch der benutzerfreundlichen Steuerung zu. Die mit einem 5,7" Touch Screen ausgerüstete Zentrale dieses Systems visualisiert die Betriebszustände und zeigt alle relevanten Produktionsdaten permanent an. Ständiger Soll/Ist-Vergleich mit Kontrolle der Toleranzen und Protokollierung der für die Qualität relevanten Daten mit Datum und Uhrzeit gehören ebenso zur Ausrüstung wie die Ermittlung der auftragsbezogenen Verbrauchsmengen. Bis zu 100 vorprogrammierte Rezepturen sind verfügbar und erlauben einen schnelle Online-Umschaltung auf den nächsten Auftrag. Darüber hinaus ist eine umfangreiche Kontrolle der Extrusion möglich. Dazu können 56 Scrap-Puffer für Stanzgitter-Mahlgut Extrusionsleistung, Gewicht per Länge, Foliendicke oder das Rollengewicht überwacht und gesteuert werden. Zudem verfügt sie über die automatische Mahlgutbzw. Mahlgut/Masterbatch-Regulierung. Wird dem Rücklaufmaterial Priorität gegeben, passen sich die zu dosierenden Mengen Masterbatch oder Additive automatisch an die noch zu verarbeitende Menge Neuware an, um die Produktkosten zu optimieren. Für die betriebsinterne Kommunikation stehen die Schnittstellen RS 323, USB und Ethernet zur Verfügung. Zentrales Beschickungssystem sichert Materialversorgung auch bei schwierigem Stanzgitter-Mahlgut Für die Zuführung der einzelnen Komponenten werden zentrale oder maschinenbezogene Beschickungssysteme eingesetzt, bei denen die Abscheider auf die Durchsätze und speziellen Eigenschaften der einzelnen Komponenten abgestimmt sind. Das zahlt sich besonders bei der sicheren Zuführung der Scrap-Komponenten aus. Die verschiedenen Materialien können wahlweise aus Silos, BigBags oder Aufgabestationen für Säcke abgezogen werden. Das kundenfreundliche System ist für alle Randbedingungen ausgelegt und vorbereitet. Filterfreie Abscheider mit staubdichtem Zentralfilter als Teil der leistungsstarken Vakuumstation sorgen für ein staubfreies Umfeld am Extruder. Die Steuerung signalisiert Betriebszu- stände und rechtzeitig mögliche Unzulänglichkeiten in der Materialversorgung, bevor sich Störungen für die Produktion ergeben können. Scrap-Puffer für staubfreien Inline-Betrieb Um die Produktionsabläufe weiter zu automatisieren und zu rationaliesieren, wird der Inline-Betrieb angestrebt, bei dem die anfallenden Stanzgitter sofort an der Maschine vermahlen und dann wieder dem Extruder zugeführt werden. Die sonst notwendige Zwischenlagerung der Stanzgitter-Rollen sowie die separate Vermahlung und spätere Einschleusung in die Produktion erfordern nicht nur großen Platzbedarf sondern auch erhebliche Handlingskosten. Für den wirtschaftlicheren InlineBetrieb können deshalb Scrap-Puffer eingesetzt werden, durch die das in der Mühle anfallende Mahlgut sicher und staubfrei abgesaugt und zwischengelagert wird. Die direkte Verknüpfung mit der gravimetrischen Dosierung über das Beschickungssystem ermöglicht dann die Inline-Verarbeitung des Stanzgitter-Mahlgutes mit entsprechender automatischer Anpassung der Rezepturen. Günstiges Kosten/Nutzen-Verhältnis durch modularen Aufbau Bei der Vielzahl ausgeführter Anlagen mit vergleichbaren Anforderungen lag es nahe, für den modularen Aufbau dieser Systeme E XTRUSION 8/2007 standardisierte Baugruppen zu verwenden, die bei günstigem Kosten/Nutzen-Verhältnis eine hohe Betriebssicherheit gewährleisten. Nur so kann der Betreiber in Verbindung mit seinem Extruder alle Möglichkeiten und Vorteile einer optimalen Ausrüstung für seine Produktion tiefgezogener Kunststoffverpackungen nutzen. Gravimetric systems improve economy Equipping the extruder with an intelligent material supply is becoming increasingly important for the economic production of packaging components manufactured in large quantities. Since only precise control of the quantities of materials used is able to optimise production costs, a system with gravimetric dosing of the individual components is essential for achieving this. The diagram shows typical equipment for the modern production of thermoforming sheets such as those frequently supplied in previous years by Simar GmbH to leading producers of thermoformed cups and trays. The centrepiece of the systems is the GraviMIX dosing and mixing system equipped for four components, which, in a quite particular manner, meets the special requirements for controlled return of scrap from punched skeletal. The granulate, scrap, colour batch and additives are dosed in this successful system by means of pneumatically operated dosing slides which dose the individual components extremely accurately in a pulsating manner, the dosing stations for difficult materials being equipped with a special activating device which, for scrap in particular, also provide maximum degrees of dosing accuracy even at high throughputs. Highly fluctuating bulk densities and nonuniform material flow require special equipment to ensure that any variation is detected immediately by the control system and the dose can be adapted to such variations without delay. The non-uniform production of scrap has been given particular attention. Whilst hardly any scrap is available when production begins, it must be ensured, as the punched wire mesh increases or fluctuates, that the added materials, such as colour batch or additives, are always calculated and dosed only in relation to the proportion of virgin material. This is where the system demonstrates its considerable practical relevance. Even if excess scrap is to be spontaneously fed into the process from another line, the E XTRUSION 8/2007 gravimetric dosing system immediately adjusts to the new situation and adapts the feeding of expensive additives automatically to the reduced demand. Another problem in processing scrap is posed by the homogeneous mixing of two materials with such different bulk density and flow properties as exist with scrap and granulate. Here it is difficult to ascertain, in conventional mixers, whether a homogeneous mixture has been obtained or whether aggregation has already taken place in the mixer for some time and the scrap is again separating from the other components. Optimum mixing is achieved using a patented mixer with opposed mixing action without repeated aggregation or separation of the light crap. Visualised control with touch screen ensures transparency Considerable importance is also attached to user-friendly control. The centre of this system, equipped with a 5.7” touch screen, visualises the operating conditions and displays all the relevant production data. Continuous theoretical/actual comparison, with control of the tolerances and reporting of the data relevant to quality, such as date and time, are as much part of the equipment as the determination of the order-related consumption quantities. Up to 100 pre-programmed recipes are available, allowing fast online switching to the next order. Detailed inspection of the extrusion is also possible. For this purpose the extrusion output, weight per length, film thickness or roll weight can be monitored and controlled. In addition, the system has automatic scrap or scrap/master batch regulation. If priority is given to the return material, the quantities of master batch or additives to be dosed are automatically adapted to the quantity of new product still to be processed in order to optimise product costs. The RS 323, USB and Ethernet interfaces are available for internal combination within the operating plant. Central feed system ensures material supply even in the case of difficult srap from the skeletal granulator Central or machine-related feed systems are used for supplying the individual components, the separators being adjusted to the throughputs and special characteristics of the individual components, which is extremely important for the reliable supply of the scrap components. The different materials may optionally be extracted from silos, big bags or feed stations for bags. The customer-friendly system is designed and prepared for all boundary conditions. Filter-free receivers with a dust-tight centralized filter, as part of the high power vacuum station, provide a dust-free environment on the extruder. The control system signals operating conditions and possible inadequacies in the material supply well before any disruptions to production can arise. Scrap buffer for dust-free inline operation For further automation and rationalisation of the production processes we have endeavoured to develop an inline operation where the punched wire meshes produced are crushed immediately on the machine and then fed back to the extruder. The intermediate storage of the rollers and separate crushing and subsequent feeding into production that would otherwise be necessary not only take up a large amount of space but also incur considerable handling costs. For more economic inline operation use may therefore be made of scrap buffers through which the scrap produced in the skeletal granulator is collected and stored intermediately in a safe, dust-free environment. Direct association with the gravimetric dosing, via the feed system, then allows inline processing of the scrap with suitable automatic adaptation of the recipes. Favourable cost/benefit ratio due to modular construction In the many different plants constructed subject to comparable requirements, it was logical to use standardised assemblies for the modular construction of these systems, assemblies which guarantee high reliability with a favourable cost/benefit ratio. Only in this way can the operator, together with his extruder, make use of all the possibilities and advantages of optimum equipment for his production of thermoformed plastic packaging parts.
