Modern airliners therefore fly at the highest possible altitudes to increase efficiency. To Summarize Limburg-based Harmonic Drive AG’s newly developed actuator has been specifically designed for the movement of air release valves in commercial aircraft. The ultra-compact solution integrates a powerful EC motor, planetary transmission, a highly reducing strain wave gear and the necessary feedback systems into a very small space. sponding to an altitude of less than 8.000 feet (about 2.400 metres). A constant stream of air is blown into the aircraft cabin. The cabin pressure is regulated by varying the reflux into the atmosphere using so-called outflow valves (OFV). These valves are moved using specially developed actuators. It is essential that the drive system is highly integrated to ensure that actuators are used effectively in aircraft where each component has to be as compact as possible and also very light. This requires power transmission which is very precise and free of backlash. It is also crucial that all components are extremely reliable due to the safety-critical nature of the actuator. The installation at the outlet valve of the fuselage is also very demanding in terms of tightness and robustness as well as function and efficiency at low temperatures. The drive system must therefore be operated with as little lubricant as possible, and this must also demonstrate low temperature capability. The Limburg based drive technology specialists at Harmonic Drive AG are introducing a new type of OFV actuator. This has a diameter of 95 mm and length of less than 115 mm, which makes it significantly more compact and lighter than previous solutions. The main features of the highly integrated actuator include a small brushless DC motor with high rotational speed, planetary transmission for the first gear level and Harmonic-Drive’s® HFUC gear component set for the second reduction level. This layout has a number of advantages. The combination means that the input planetary stage is built into the flex spline of the strain wave gear without requiring additional space. The condition for this, of course, is that the planetary transmission may be chosen in a form that is equally compact. However, when used in the OFV actuator, the nominal torque is a lot smaller than the maximum torque that occurs. The number of cycles is also very much smaller than in most industrial applications. The gear can therefore be loaded at the critical operating point beyond the nominal torque so that a relatively compact planetary transmission system can be used. However, the possible alternative of using a direct drive is not feasible because available direct drives can only offer a fifth of the required power density. Size 11 planetary transmission with a 8 maximum static torque of 10 Newton meters and a reduction ratio of 6:1 was finally chosen. The choice of the weight-optimized motor-gear combination is determined by the achievable ratio of torque to weight in the torque range of application. It is therefore evident that a maximum reduction is preferable. Harmonic Drive AG offers a strain wave gear with a very high torque density usually ranging from 250 to 550 Nm/kg. This makes it ideal for using at the output of the actuator. However, the selection is limited by the rotational speed limits of the motor and transmission as well as by the decreasing efficiency of the transmission when there is increasing reduction. Frictional losses in the motor also increase with decreasing size, reducing the torque to weight ratio. Furthermore, Harmonic-Drive’s® HFUC transmission offers a maximum reduction ratio of 160 : 1. Together both gear levels reduce the motor rotation speed in the ratio 960 : 1. However, the basic performance specifications of the actuator (torque, rotational speed, rotation angle) are important for determining the choice of motor. On the assumption that both gear levels each have an efficiency of 90 %, the application described requires the actuator to have a maximum performance at the output of about 38 watts. This specification imposes high demands on the efficiency of the drive. Finally, the voltage on board the aircraft is only 28 volts DC with a maximum current of 2 amperes. Operating at maximum performance produces an efficiency of about 80 %, which means that only a brushless high-efficiency DC motor can be used as a drive. Hall sensors near the stator enable brushless electronic motor commutation. WEIGHT AND VOLUME CAN BE SIGNIFICANTLY REDUCED BY OPTIMISING THE DESIGN Integrated magnetoresistive sensors also detect the position of the output shaft. The combination of a small amount of lubricant with a special lubricant enables operation up to minus 70 degrees Celsius. Ultimately, the layout therefore meets all requirements for its use as an outflow valve actuator. Due to the high degree of integration, volume and mass can also be significantly reduced compared to the drive originally used. World-famous architect, Fumihiko Maki, who is a personal friend of Reinhard and Sonja Ernst, was involved in managing the planning, design and construction of the community centre – and he provided his services free of charge. The total construction costs for the project amounted to EUR 1.5 million. This was largely paid for by the foundation and from donations from Germany and Japan. The »House of Hope« is an elegant building that exudes warmth and cosiness. The elderly now come here to meet, talk about the misfortune, cook together and listen to concerts. Children come to play or do their homework under adult supervision. The »House of Hope« was officially handed over to the town of Natori on 3rd November 2012. You can read a detailed report on the Natori project in the next issue of newdrive. Ever since the devastating terrorist attacks of September 11th 2001, security regulations in aviation have been progressively tightened. This has affected both air passengers and shipments. Since 2002, therefore, special regulations have been in force in Europe, and these apply to anyone involved in any way in the supply chain of an air freight shipment. From 26th March 2013, only air freight shippers that are officially recognised as »known consignors« will be able to have their shipments dispatched without having to undergo extensive airport security checks. Harmonic Drive AG has been accredited as an Authorised Economic Operator (AEO-F) since July 2012. The requirements imposed by the Federal Office of Civil Aviation to qualify for the status of »known consignor« have also been met. The on-site inspection that was carried out in July 2012 as part of the approval process has therefore been successfully completed. BRIDGING THE GAP BETWEEN ART AND TECHNOLOGY Weilburg painter Anke Frau Mohr, was inspiriert Sie bei Ihrer täglichen Arbeit? In erster Linie Freude an Kunst. Mohr has a great affinity for science and is fascinated by astrophysics, Einstein’s theory of relativity, the ancient Egyptians and the link between art and psychology. For Harmonic Drive AG, she even draws a link with the great universal genius Leonardo da Vinci. Curiosity. From a daily deluge of impressions, information and images there are always things that stand out and provoke my curiosity. I am inspired to portray them visually by painting them. What is your favourite technique? I am really taken with acrylic and oil glazing. How do you approach a company or a given topic in the case of commissioned work for a commercial organisation? The majority of my commercial work has been illusory paintings in business premises. Generally, you have to work very closely with the client to get a feel for the desired spatial effect. Questions regarding the history, the development of the company, the philosophy and the product range, as well as information from the Internet complete the picture. Are you close to the world of technology (Harmonic Drive AG)? The world of technology is ubiquitous in the family of a mechanical engineer, and we often take it for granted in our lives. You founded a school of art and communication in Weilburg – what do you want to teach your students? First and foremost, the joy of art. Art opens windows indoors. People often lack the courage to give free rein to their creativity. I want to remove these barriers, but I would also like to make it clear that without technical skills and knowledge art will always remain disconnected. What is your current topic in art? Currently some of my thoughts are on my home town of Weilburg, its historical importance, its present and its future. Processing this visually is challenging me. I go along with the words of Paul Klee: »Art does not reproduce the visible; rather it makes visible.« Can you give me a few points about your image for Harmonic Drive AG? Art and technology – this combination inevitably brings us to a great universal genius: Leonardo da Vinci. 500 years ago he drew countless models of gear drives. Today we have the gears of Harmonic Drive AG and the many areas in which they are used. On closer inspection, there is clearly a connection between Leonardo da Vinci and Harmonic Drive AG. Mrs Mohr, thank you very much for talking to us. Atelier Anke Mohr, Spielmannstraße 16, 35781 Weilburg, [email protected] www.anke-mohr.de Frau Mohr, wir danken Ihnen für das Gespräch. 11 M EC H ATR O NIK NÄHER ANS IDEAL M E C H A T R O N I C S CLOSER TO THE IDEAL NÄHER ANS IDEAL Höchste Genauigkeit von Getriebemotoren durch mechatronische Übertragungsgenauigkeit Die Übertragungsgenauigkeit eines Getrie- Kompaktheit, Leistungsdichte und Systemkosten, steht der Servoan- Abtriebsdrehwinkels. Since the patent in 1955, several generations of engineers have achieved excellent results with this high precision gear. Apart from its purely technical fascination, this operating principle clearly also offers advantages in terms of its application. 14 Experience spanning almost forty years of the company’s history are incorporated into the Harmonic Drive® gear technology. Tweaking geometry and manufacturing technology means that that the gears offer, for example, lifelong backlash free performance, a very high load carrying capacity in terms of the use of materials and high uniformity in motion transmission. However, good does not mean perfect. Of course, strain wave gears are not always rigid because even with highly precise manufactured gearing there is still mechanical discontinuity. Only a few microns offset in the component layout can be noticed. Bearings and seals still create friction losses. However, even more has changed within the last fifty Gleichlaufversuch (30° / s) synchronious speed test (30° / s) Winkelfehler [arcsec] angle error [arcsec] 30 25 20 15 10 5 0 0 1 2 345 6 7 8 Motorumdrehungen motor revolutions BILD 2 FIGURE 2 years: The gear is no longer the only mechanical component that determines the quality of a drive solution. The quality is determined rather more by the overall performance of an electronically controlled system. Here too Harmonic Drive AG’s gears offer significant advantages: Any remaining shortcomings can be explained by theoretical analyses and identified in terms of value. There are therefore very good opportunities for using mechatronic methods to compensate for undesired gear properties. Transmission precision The transmission precision of a gear is derived from the difference between the actual and theoretical output rotation angle. In practical terms, this corresponds to the rotation angle measured at the output less the rotation angle measured at the input and divided by the nominal reduction ratio. Depending on the size, this amounts only to no more than 1 to 2 angular minutes. However, in precision applications, this leads to disruptive positioning errors or even flutters (risk of vibration). This error is geometrically determined and therefore highly reproducible. Basically, there are two possible ways in which to compensate for this effect. Online An additional encoder on the output side provides the information for compensating for the vibrations by means of control. This approach works symptomatically, i.e. all vibrations are compensated as far as possible, irrespective of their cause. The disadvantages, however, are the increased effort for the sensor and the change in the control structure. The latter may in certain circumstances require an observer or a controlled machine model so as to factor in the phases of cyclical vibrations between the output (the target point for the control) and the motor (the point of gearing for the control). Offline The vibrations are captured once depending on the motor angle and recorded as compensation data (tabular or parametric and functional). The set point values in the control are continually superimposed with this data, so that the resulting suspension movement of the motor compensates for the vibrations in the transmission. This approach requires no additional sensor device during the operation. The set point superimposition can either be done in the controller or directly in the motor feedback system. The advantage of the latter option is that no adjustment has to take place at the controller, as the parameters associated with the actuator are stored right there. Both approaches have been investigated by Harmonic Drive AG. According to the control design, the initial tests of the algorithms were carried out by simulation. The following practical tests in the test field used a real time computer which was integrated into the control structure and the measuring circuit. All the know-how that has been tried and tested to date can be implemented in customised systems. Furthermore, some of the approaches have already been developed into a finished industrial grade solution. Implementation of online compensation is based on an acceleration sensor according to the Ferraris principle that on the output side has been integrated into a servo actuator. Combined with a special firmware which provides an observer structure, this allows for a significant improvement to the synchronisation on a standard industrial controller. The small cyclical suspension movements of the motor result in a significant calming of the output. Figure 1 shows a simulation model and figure 2 shows experimental results for static offline compensation. The periodic angular error is significantly reduced by switching the algorithm. Elastic flexibility If the three components (flexspline, circular spline and wave generator of the strain wave gear) are installed, there will be an elastic tension which ensures permanent backlash free conditions. Therefore, even without an external load, transmission rigidity is not equal to zero. With increasing load torque, an increasing number of teeth are involved in the power transmission, which results in progressive rigidity. However, the transmission cannot be infinitely rigid, as an external torque always results in torsion between the output and drive. However, if the load torque and the rigidity characteristics of the transmission are known, this windup angle can be estimated quite accurately and compensated by control technology. Apart from the static compensation of transmission elasticity, a torque sensor on the output side offers additional functions: dynamic damping of vibrations, direct torque control (significantly more precise than indirect control via the motor current) or the haptic rendering of torque characteristics in force feedback applications. To Summarize If, in terms of precision, rigidity and dynamics of demanding applications, we are getting to the limits of conventional gear motors, the use of direct drives being promoted where we are subjecting ourselves to the drawbacks associated with these systems. It would often and easily be possible to use a cleverly controlled gear motor to achieve a performance that is at least on a par. We can also benefit from advantages over comparable torque motors, as gear motors are usually more compact, lighter and often more efficient in terms of their overall energy balance. They operate at lower currents need smaller controllers and cable cross sections. So there is a clear cost benefit from the system point of view. Current innovations in sensor and control technology show the way: This is the future of the gear motor. 15 UNSER TEAM MITARBEITER UND JUBILARE O U R T E A M EMPLOYEES AND EMPLOYEE ANNIVERSARIES MITARBEITER EMPLOYEES Raum für Musik-Philosophie Produkte Multiroom & Planung Angebote News O-Töne über Musik im Raum Plattenspieler Tonabnehmer CD, BlueRay-Player Netzwerkstreamer Verstärker Lautsprecher TV & Projektoren Tuner Integrierte Lösungen Zubehör: Kopfhörer, Regalsysteme, etc. MUSIK IM R AU M — Raum für Musik V er stä r k er.
