Müller, Robert Zauter Spray forming is a fairly new method of manufacturing metal semi-finished products. In this process, a melt is converted into solid state by the intermediate step of atomization. At the same time a compact preform is produced. The preform is a billet which is further processed in conventional forming processes. Spray forming is a process in between powder metallurgy and continuous casting. Its main advantage is the ability to produce materials which cannot be cast or can only be cast with strong segregation. Materi- als produced successfully by spray forming are high-tin bronzes, aluminium bronzes and high-strength CuMnNi alloys. These materials and their industrial applications are presented. Dabei wird eine Schmelze über den Zwischenschritt Zerstäubung in den festen Zustand überführt und gleichzeitig eine kompakte Vorform erzeugt. Diese Vorform ist ein Bolzen, der mit konventionellen Umformverfahren weiterverarbeitet wird. Sprühkompaktieren wird zwischen Pulvermetallurgie und Strangguß eingeordnet. Die Stärken liegen besonders bei der Herstellung von Werkstoffen, die nicht oder nur sehr schwierig zu gießen sind, da sie zu starken Seige- rungen neigen. Werkstoffe aus den Gruppen der hochlegierten Zinnbronzen, Aluminiumbronzen und hochfesten CuMnNi-Legierungen haben inzwischen Anwendungen in der Industrie gefunden. Werkstoffe und Anwendungsbeispiele werden vorgestellt. Compared with other forming processes, such as continuous casting, spray forming is a fairly new method of manufacturing semi-finished products. In this process, a metal melt is converted into solid state by the intermediate step of atomization. Already in the early fifties, some proposals were published for atomizing metal, collecting it on a substrate and solidifying it [1]. The current method of spray forming is based on developments by Professor SINGER, Wales/UK [2]. At the beginning of the seventies, initial publications and patents came out. Efforts were focussed on the production of strip directly from the melt [3]. As a result of these activities at the University of Swansea, the company Osprey Metals was founded dealing with the development and marketing of the spray forming process. They give licenses to manufacturers of plants and users in the steel, aluminium- and copper-alloy industry. The atomization in droplets and the subsequent fast cooling with rapid solidification opens up new opportunities for the production of materials which, up ERZMETALL 56 (2003) Nr. 11 to now, could not be produced or produced only with strong segregation. 1 The spray-forming process 1.1 Classification of the process The designation spray casting, which is also used, indicates that the process can be associated neither with powder metallurgy nor with classical casting methods. While the casting process deals with the production of semi-finished products made of castable alloys and powder metallurgy with the production of semi-finished or finished products made of powders of special alloys, spray forming is a combination of both. Main applications are the production of semis made of • • • • materials not castable or castable only with difficulty high-alloy materials strongly segregating materials composite materials (metal matrix composites). 641 Tadeusz J. Karwan, Janusz Król, Stanislaw Księzarek On the basis of the results obtained while studying the new method of making Cu-Fe alloy, two technological options were developed. With both of them the Cu-Fe alloys were produced containing 10 wt.%, 20 wt.% and 30 wt.% Fe. These alloys show a specific tendency to segregate. The progress of the solidification process was very carefully observed in order to avoid differences in the chemical composition within the cross section. Such differences, if appearing, could exclude the new alloy to be applied as a master alloy for manufacturing other alloys of a definite chemical composition. Therefore, the Cu-Fe alloy was melted in the induction furnace with increased frequency. The ingots of the Cu-Fe alloys (CuFe10, CuFe20 and CuFe30) that were produced using the two technological options, have a homogeneous structure along their cross sections. This fact is proof that the alloy melting process parameters were properly determined and fixed. The presence of solid solutions of Cu(Fe) and Fe(Cu) were determined by X-ray phase analysis, scanning electron and light microscopy methods. Keywords: Alloy – Copper – Iron – Structure – Vacuum furnace Neue Cu-Fe-Legierung mit hohem Eisengehalt Für die neue Methode zur Herstellung von Cu-Fe-Legierungen wurden zwei technologische Prozesse entwickelt. Diese beiden Prozesse wurden zur Herstellung von CuFe-Legierungen mit Eisengehalten von 10 Gew.-%, 20 Gew.-% und 30 Gew.-% angewendet. Diese Legierungen zeigen eine große Tendenz zur Segregation. Der Ablauf des Erstarrungs-prozesses wurde genau beobachtet, um Inhomogenitäten der chemischen Zusammensetzung im Querschnitt der Gußbarren zu vermeiden. Solche Inhomogenitäten schließen die neue Legierung als Vorlegierung zur Herstellung von Legierungen anderer Zusammensetzung aus. Die Cu-Fe-Legierungen wurden im Induktionsofen mit erhöhter Frequenz geschmolzen. Durch Anwendung der beiden Technologien wurden aus den Cu-Fe-Legierungen (Cu-Fe10, Cu-Fe20 und Cu-Fe30) Barren gegossen. Alle weisen über den Querschnitt eine homogene Struktur auf. Das ist der Nachweis für die Richtigkeit der Schmelzparameter zur Herstellung der Legierungen. Die Anwesenheit der Mischkristallphasen Cu(Fe) und Fe(Cu) wurde mit Röntgenphasenanalyse, rasterelektronen- und lichtmikroskopischen Methoden bestimmt. Firstly, it is utilized as a master alloy to produce new copper alloys for very special purposes. This alloy shows a very specific equilibrium state [1], thus, it is necessary to determine the proper parameters of the melting process that depend on the chemical composition of the Cu-Fe system, and on the physical and chemical properties of copper and iron (Figure 1). Prior to commencing the alloy melting process, the equilibrium state of the Cu-Fe system was analyzed; within this equilibrium state, characteristic areas with a limited solubility in the liquid and solid phases are present. results received from thermodynamic computations [4]. The copper solubility in iron is particularly high at the high temperatures, both in the δ-Fe (up to 6.7 at.%) [5] and in the γ-Fe (up to 12 at.% Cu at 1410 °C) areas. However, in the range of low temperatures, i.e. in the area of α-Fe, the copper solubility significantly drops (to 1.88 at.% Cu at the eutectoid temperature of 850 °C [6]). In the liquid phase, the process of generating the miscibility gap depends on the content of impurities (C, Si) [7, 8], as well as on other metal additives, for example Al, Ni, Pb or Sn that produce no segregation if contained in small amounts (not exceeding 1 at.%) [6]. Several applications such as have already been found (e.g. for energy absorption in door panels or as bumpers) and many more are currently investigated. – Parallel to the growing demand for aluminium foams the development of suitable recycling processes is required due to economical and ecological reasons. In a cooperation project, funded by BMBF, a recycling concept has been developed by IME Process Metallurgy and Metal Recycling, RWTH Aachen and Hydro Aluminium Deutschland GmbH, R&D Bonn. Commercially available foams are characterized regarding to their composition, structure and the presence of foaming agents. The foam scrap is molten under conventional salt using various amounts and compositions, as well as different agitation conditions. The results show that the high specific surface area, related to increased aluminium oxide contents in foam scraps does not have negative impact in respect to the aluminium yield. But the regained material can be added to common recycling processes only in small amounts, as special attention has to be paid to the hydrogen and titanium content in the melt. Verschiedene Anwendungen, z.B. als Füllmaterial in Stoßdämpfern oder Schalldämpfern, wurden bereits gefunden und weitere werden in den nächsten Jahren folgen. – Parallel zur steigenden Nachfrage ist die Entwicklung geeigneter Recyclingkonzepte für Aluminiumschäume aus ökologischen und ökonomischen Gründen notwendig. In einem Forschungsprojekt, das vom Bundesministerium für Bildung und Forschung gefördert wird, wurde vom IME Metallurgische Prozesstechnik und Metallrecycling, RWTH Aachen und der Hydro Aluminium Deutschland GmbH, R&D Bonn, ein solches Recyclingkonzept entwikkelt. Kommerziell erhältliche Schäume werden bezüglich ihrer Zusammensetzung, ihrer Struktur und der Gehalte an Aufschäummitteln charakterisiert. Der Schaumschrott wird in einem Salzschmelzprozeß behandelt. Parameter sind hierbei die Salzzusammensetzung und -menge sowie die Rührbedingungen. Die Ergebnisse zeigen, daß der erhöhte Aluminiumoxidgehalt in den Schäumen, der auf die große spezifische Oberfläche zurückzuführen ist, keine negativen Auswirkungen auf die Metallausbeute hat. Dennoch kann das gewonnene Material nur in geringen Mengen in den konventionellen Aluminiumrecyclingprozeß eingebracht werden. Besondere Aufmerksamkeit muß hier dem erhöhten Titangehalt im Aluminium gezollt werden. In aerospace as well as in the automotive industry light materials are used in order to reduce weight and thereby fuel consumption. These materials are often utilized in form of light metals. But even as alloys they often have insufficient mechanical properties like strength. This resulted in the development of new materials combining the required properties with low density. A recent outcome of materials research is aluminium foam that is stiff and ultra light because of its porous structure. The use of foamed 656 aluminium has big advantage in large sandwich constructions and in the stiffening of hollow aluminium profiles or sometimes even steel profiles. Other application possibilities are present in the automobile and construction industry and in aerospace industry. It can be expected that the demand for such materials will grow also in other sectors as soon as the production and processing costs can be reduced. Für die Entwicklung solcher Modelle sowie für deren Datenbasis werden Resultate z.B. aus Untersuchungen vor Ort, im Labor und oft aus großskaligen Feldversuchen benötigt. In diesem Beitrag wird auf die Datenakquisition durch Vor-Ort- und Labor- untersuchungen zur Charakterisierung des chemischen Systems eingegangen sowie am Beispiel der Ermittlung der Partikelgrößenverteilung von Festphasen im FW vor Ort und der partiellen Charakterisierung von organischen Bestandteilen durch Bestimmung der Humin- und Fulvosäuregehalte im Labor erhaltene Ergebnisse diskutiert. Schlüsselwörter: Grubenflutung – Filtration – Vor-Ort-Messungen – Radionuklide – Huminstoffe Water Quality Prediction from a Data Acquisition Perspective For the assessment of the resulting risk for men and environment caused by mine flooding, as well as for minimizing the risk, for instance by water treatment, models are necessary for recording the state of flooding water and forecasting adequately essential changes of the chemical and physical state. To develop such models and to acquire input data results from on-site experiments, in laboratory, and from large-scale field tests are required. This paper concerns with data acquisition by on-site investigations and in the laboratory for the description of the chemical system. Especially the investigation of particle size distribution in the flooding water at the face in mine and the partial characterization of organic components by analysing the contents of humic and fulvic acids in the laboratory are discussed. Dazu werden Ergebnisse verschiedener Fachrichtungen wie z.B. Physik, Chemie, Hydrologie und Geologie benötigt, die in ihrer Gesamtheit verarbeitet werden müssen. Als Datenquellen werden neben betriebsinternen und anderweitig zugänglichen Dokumenten Resultate aus gezielten Untersuchungen (vor Ort, im Labor und von großskaligen Feldversuchen) genutzt. Bei der Durchführung solcher Untersuchungen sind bestehende Randbedingungen (z.B. finanzielle Mittel, verfügbare Untersuchungszeit, technische Möglichkeiten vor Ort) rechtzeitig und gebührend zu beachten sowie günstige Kompromisse zu finden. Sich zuerst auf das Unikale jeder Grubenflutung zu konzentrieren ist von Vorteil. ERZMETALL 56 (2003) Nr. 11 Zur Charakterisierung des chemischen Systems werden in der Regel die Parameter Temperatur, elektrische Leitfähigkeit, pH-Wert, Redoxpotential und Sauerstoffgehalt für Zulauf- und Flutungswässer vor Ort erfaßt. Spezielle elektrochemische Untersuchungen von Flutungswässern (FW) ergaben, daß für die beiden letztgenannten Parameter bei geringen Sauerstoffgehalten und intermediärem bis reduzierendem Milieu die im Feld erhaltenen Meßdaten aufgrund potentiell größerer Fehlerbehaftung stets kritisch zu hinterfragen sind. So ist es beispielsweise möglich, daß das gemessene Mischpotential den wahren Redoxzustand des chemischen Systems nicht richtig wiedergibt oder die Dauer der Einstellzeit des Redoxpotentials unterschätzt wird. Als Vor-Ort-Messung sind bei entsprechendem Stoffsystem weiterhin die Bestimmung des Gehaltes von Fe(II)/Fe(ges) sowie die Erfassung des Kohlensäure-Gleichgewichtes empfehlenswert. 661 Ashour Owais et al.: Packed Bed Electrolysis for Production of Copper Powder Packed Bed Electrolysis for Production of Copper Powder Ashour Owais, Bernd Friedrich The electrolytic refining of pre-processed electronic scrap using the packed-bed electrolysis technology in both bench and semi-pilot scales for production of copper powder were concerned in this paper. The process applied the actual industrial conditions as close as possible to the conventional electrolytic refining of copper anode plates employing a titanium basket to support and supply the applied current to anode particulates. The results obtained showed that the produced copper powder has a quality of about 98 % Cu with about 1.5 % Sn as a main alloying element, with cathodic current efficiency of about 80 % and specific power demand from 0.4 to 0.5 kWh/kg. Als Anode wurde ein aus Titan gefertigter Korb benutzt, der die Granalien enthält und der Stromzuführung dient. Es wurde Kupferpulver mit einer Reinheit (im Mittelwert) von 98 % Cu und ~ 1,5 % Sn bei einer kathodischen Stromdichte von 80 % und einem spezifischen Energiebedarf von 0,4 bis 0,5 kWh/kg produziert. Schlüsselwörter: Fest-Bett-Elektrolyse – Elektronikschrott – Elektrolytisches Kupferpulver Electrolyse de granulés pour la production de cuivre en poudre Packed bed electrolysis para la producción de polvo de cobre Copper powder has many industrial applications especially in the fields of abrasive wheels, agriculture, aerospace, automotive, building and construction, chemicals, coatings, coins, medals, medallions, electrical and electronics, joining, lubricants, machining, office equipments etc. In general powder metallurgy has some basic advantages which can be summarized as follows: • • • • • • • • • metal powders are high purity materials close dimensional tolerances can be maintained high volume process with excellent reproducibility quality control is inherent in the process low labour input machining is eliminated or reduced scrap losses are eliminated or reduced segregation is avoided controllable porosity and density can be precisely controlled • combines immiscible metals • complex shapes can be produced. Granular copper powder can be produced by a number of methods, the most important being atomization, electrolyERZMETALL 56 (2003) Nr. 11 sis, hydrometallurgy and solid state reduction. Each method yields a powder having certain inherent characteristics. Electrolytic copper powder is produced by following principles used in electroplating with the conditions changed to produce a loose powdery deposit rather than a smooth adherently solid layer. The formation of powder deposits that adhere loosely to the cathode is favoured by low copper ion concentration in the electrolyte, high acid concentration and high cathode current density. The starting material is pure cathode copper. Properties of the powder depend on a number of variables including the concentration of sulfuric acid and copper sulfate, type and quantity of the addition agent, temperature of the electrolyte and the current density. After deposition, the powder is washed to remove all traces of the electrolyte, annealed in a reducing atmosphere, fed to high velocity impact mills to break up clusters, screened, classified and blended to the desired particle size distribution. The properties are influenced also by the temperature used in reducing the powder. The typical properties of the produced copper powder from different methods are shown in Table 1 and indicate that a range of powders with different apparent densities and high green strengths is obtained. Since its earliest days the university has enjoyed close links with the local mining industry and with the Saxon Mining Authority. This paper shows how these links operate to their mutual advantage, and so contribute to the well-being of the town and its university. Eight centuries of history come to life as the author identifies and analyses nine stages of evolution from the past to the present and on to the future. The university aims to combine theory and practice, to give equal emphasis to teaching and research and to pursue both applied and basic science. In this way, it offers a first rate education to all able young people, regardless of their sex, age, origin or financial means, while also developing ideas and applications for the sustainable use of our resources of materials and energy. And so the wheel has come full circle: back to the beginning, when experienced miners and metal workers handed on their knowledge through personal and individual contacts. The paper is based on the speech given on 15th November 2002 to mark the three hundredth anniversary of the “Stipendienkasse” or Mining Scholarship Fund. Noch heute kann man bei einem Spaziergang durch den mittelalterlichen Stadtkern oder in der Umgebung Freibergs viele Zeugen des Bergbaus entdecken: Halden, Kunstgräben, Mundlöcher, Huthäuser, Bergwerke. In diesem Umfeld entstand und entwickelte sich die Technische Universität Bergakademie Freiberg – anders als andere Universitäten. Sie entwickelte sich in einem Spannungsfeld von Innovation, Interdisziplinarität und Inter676 nationalität. Seit ihrem Beginn bis heute bestehen auch enge Beziehungen zum Freiberger Bergbau und zum Sächsischen Oberbergamt. Im folgenden sollen diese Aspekte aufgezeigt werden.
