ALPHA 500 TECH Single- or double rapier carpet weaving machine with shed forming by means of jacquard machine Application fields: multi-layer fabrics, distance fabrics; e.g. carbon fabrics, aramid fibre fabrics, etc. Features: Jacquard machine LX 2492 Water cooled and low-maintenance system Rod rapier with negative take-over, without touching the warp threads High beat-up forces 2 Maschinenfabrik Herbert Meyer Autor: Georg Voggenreiter Deutsch: Bepulvern, Sintern und Kaschieren von Karbongelegen Um das produzierte Karbongelege weiter zu verarbeiten sind verschiedene Arbeitsschritte nötig. Bepulvern und Sintern: Es wird über die gesamte Arbeitsbreite Epoxid-Pulver auf das Karbongelege aufgebracht. Die Verteilung des Pulvers muss über die gesamte Breite, die nicht selten mehr als 3000mm ist, sehr genau sein. Momentan ist es der Fa. Meyer möglich Mengen die kleiner als 10gr/m2 sind in einer Genauigkeit von ±2g kontinuierlich aufzustreuen. Nach dem Aufstreuen wird das Pulver mit Infrarotwärme bis zu einem definierten Aufschmelzungsgrad erwärmt, dieser Vorgang wird sintern genannt, so dass kleine Tröpfchen in der „perfekten Form“ entstehen. Bei diesem Vorgang ist die Wärme über die gesamte Breite auf ±5°C konstant zu halten. Diese Beschichtungsanlagen sind mit modernsten Steuerungskonzepten ausgestattet, die die Kommunikation mit anderen Steuerungen, sowie das Auslesen von Prozessparametern ermöglichen. Kaschieren: Nachdem aus dem beschichteten Karbongelegen Stacks gebildet wurden ist eine Konsolidierung und Fixierung für den nachfolgenden Preformprozess, der ebenfalls von Fa. Meyer angeboten wird, nötig. Dabei werden die Stacks in einer Flachbettkaschiermaschine durch einen kontinuierlichen Prozess unter Druck aufgeheizt, kalandriert und unter Druck wieder rückgekühlt. Nach diesem Prozess sind die einzelnen Lagen verbunden und können prozesssicher Bewegt werden. Englisch: Scattering, sintering and laminating of carbon multi-layered lattice To process the produced carbon multi-layered lattice several steps are necessary. Scattering and Sintering: The epoxy powder must be scattered over the whole working width on the carbon multilayered lattice. The powder distribution over the complete width, which is very often more than 3000mm, must be very accurate. At the moment company Meyer is able to apply a very small amount of this powder, less than 10gr/m2 within a tolerance of ±2g in a continuous process. After the scattering the powder has to be heated up with infrared heaters to a defined melting temperature. This process to generate little drops in the “perfect shape” is called sintering. During this process the temperature all over the complete width must be constant within ±5°C. These coating lines are equipped with the newest controls concept, this allows to communicate with other controllers, or a data readout of all process parameters. Laminating: After stacks are made from the coated carbon multi-layered lattice, they must be consolidated and fixed for the following perform process, which is also offered by company Meyer. In this process the stacks are continuously fed in a flatbed laminating machine. In the flatbed the stacks will be heated up under pressure, go thru a calendar and be cooled back also under pressure. After this process the layers are bonded and can be moved in a safe way. 3 KSL Keilmann Sondermaschinenbau GmbH Autor: Dipl.-Ing FH Guido Jaeger, Englisch: Automation Solutions for Preform Production Modern state of the art composites require industrial fabrication processes with full reproducibility and a maximal process automation to achieve high efficiency at an affordable price level. Technical solutions need to be industrial proof, customized and application specific. KSL Keilmann Sondermaschinenbau GmbH since 1964 has developed numerous automation solutions for the processing of technical textiles in branches like the aerospace industry, automotive, filter and home textiles industry. Since 1996 KSL GmbH has been engaged in the composite industry by the participation in public funded research projects and the realization of outstanding industrial automation projects by using stitching and tufting technology for the production of the rear pressure bulkhead of the Airbus A380, the landing gear braces of the Boeing 787 and fuselage profiles of helicopters. KSL has developed a modular range of process technologies for the manufacture of state of the art composites like preform layup, handling technology, stitching with conventional as well as one side stitching technologies , tufting, tailored fiber placement, tape laying and fiber placement as well as ultrasonic cutting, ultrasonic welding and inductive welding of binder coated preforms. The application specific integration of above listed technologies in a customized automation scenario will provide cost effective automated production solutions to the composite industry. KSL GmbH is proud to present several projects and application scenarios to the audience and describe the latest developments and perspectives for future enhancement of sustainable automation solutions. 4 Schuler SMG GmbH & Co. KG Autor: Markus Geier Deutsch: Anwendung des vakuumunterstützten Hochdruck-RTM-Verfahrens zur Herstellung von CFK-Karrosseriebauteilen in der Großserie Leichtbau mit CFK-RTM-Karrosseriebauteilen ist nicht nur ein Schlagwort: bei einem süddeutscher Automobilhersteller wurden von SCHULER SMG zehn Pressen zur Herstellung von CFK-Bauteilen in der Großserie installiert. Hierbei wird das vakuumunterstützte Hochdruck-RTM-Verfahren auf parallelgeregelten 36.000 kN-Pressen mit TwinShuttle-Schiebetischen angewendet. Im Vortrag wird nach einer Motivation für CFK-Leichtbau und einer Vorstellung des angewendeten vakuumunterstützten Hochdruck-RTM-Verfahrens ein Einblick in die Pressenund Anlagentechnik gegeben, die die speziellen Anforderungen des verfahrenstechnischen Prozesses und der Bauteil-Logistik in der Großserie erfüllt. Der Vortrag führt über Maßnahmen zur Erzielung gleichmäßiger Wandstärken auch bei großflächigen Bauteilen durch eine biege-schmiege-optimierte Pressenstatik über eine Stößel-Parallelitäts- und Positionsregelung zur Spaltinjektion bis hin zur Minimierung der Nebenzeiten durch das Twin-Shuttle-Schiebetischkonzept. Der Vortrag wird abgerundet durch einen Systemüberblick über die komplette Prozesskette von der Herstellung von Preformlingen über die Automation bis zum fertigen Bauteil sowie die neueste Kurzhub-Composite-Pressenentwicklung aus dem Hause Schuler. Englisch: Application of vaccum-assisted high-pressure RTM-process for the series production of CFRP components for car bodies Lightweight design with CFRP isn’t just a catch phrase: Schuler has installed ten composite press lines at a south german carmaker for a large-scale series production of CFRP-parts, that are used in a passenger cell made of CFRP. Within these lines the vacuum assisted high pressure RTM-method is applied on parallelism-controlled 36.000 kN-presses, that are equipped with twin-shuttle moving bolsters. The presentation starts with a motivation for CFRP lightweight design, continues with an explanation of the applied vacuum assisted high pressure RTM method and shows both press and automation technology, that complies the special requirements of the RTM process and the logistics of both preformed and final parts. The presentation includes press technology for achieving uniform wall thicknesses with large-area parts, using press statics with congruent bending lines. Also the press slide parallelism- and position- control for gap resin injection as well as twin shuttle moving bolsters for reducing non-productive time are explained. The presentation is completed with a system overview about the complete process chain, leading from the production of preform parts via automation to the final pressed CFRP-part. Furthermore an outlook is given about the new short stroke composite press, developed by Schuler. 5 KraussMaffei Technologies GmbH Autor: Erich Fries Englisch: Fiber reinforced plastics with high-class surfaces KraussMaffei offers an entire range of processes to manufacture fiber composite components. The latest processes include different variants of resin injection processes. Here is a brief introduction of the latest developments. New process variants expand the RTM (resin transfer molding) technology application field Fiber-reinforced plastic parts are characterized by extremely low weight but high rigidity. Which manufacturing process is best suited to a specific component depends on numerous factors. High pressure resin transfer molding (HP-RTM) with quick reacting resin systems The HP-RTM process (high pressure resin transfer molding) is suitable for large series manufacturing of lightweight and high-strength structural components made of epoxy resins. However, polyurethane or other reaction resins can also be used as matrix materials. In HP-RTM, the resin is fed into the closed mold using a selfcleaning high-pressure mixing head. Compression resin transfer molding (C-RTM) and wet molding – two new HP-RTM variants In C-RTM, the mold is not completely closed initially, but only up to the defined gap. Next, the resin mixture enters the mold, with or without low mold-internal pressure. This is followed by a compression stroke – the mold is completely closed and the cavity corresponds to the shape of the final component. KraussMaffei is providing another alternative to the automated series production of fiberreinforced lightweight components in the form of the wetmolding procedure. Here, a fiber pile is fixed in a flat state without preforming. The mixing head is not positioned directly on the mold, but is fixed on a traversing unit. While the mixing head moves min a line over the fiber stack, the application device applies a laminar mthin resin layer on the fiber stack. As soon as the fibers are covered mwith resin, the fiber pile is transported to a mold and pressed there. The preforming of the fibers in wetmolding thus takes place first with the mold closing movement. KraussMaffei is focusing additionally on the surface appearance of fiber reinforced plastic parts. Here we use our expertise from already launched technologies like SkinForm/ColorForm. 6 Dassault Systemes Deutschland GmbH Autoren: Frank Goetz / Markus Meir Deutsch: Die bidirektionale Prozesskette zwischen CATIA/CPD und Abaqus/CAE Heutzutage kommen in vielen Industriebranchen, vornehmlich in der Luftfahrt- und Automobilindustrie, vermehrt Faserverbundwerkstoffe zum Einsatz. Durch diese modernen Materialen lassen sich Gewicht, Verbrauch und Schadstoffausstoß merklich reduzieren. Um weiterhin eine Verwendung von Verbundwerkstoffen erfolgreich zu realisieren, ist im Vorfeld zum Prototypenbau der Einsatz von adäquaten Software-Tools erforderlich. Nach der Definition eines Designs muss dieses durch eine oftmals aufwendige Simulation validiert werden. In der Regel bedient man sich hierzu der Methode der finiten Elemente. Um diese Herausforderungen zu lösen, bietet Dassault Systemes eine bidirektionale Prozesskette zwischen dem 3D-CAD Programm CATIA und dem Finite Elemente Programm Abaqus, dem Kernprogramm der Brand SIMULIA. Die in CATIA eingebundene Lösung für die Modellierung einer Struktur aus Verbundwerkstoffen (CPD) unterstützt eine auf den Materialeigenschaften basierende akkurate Charakterisierung, die es dem Ingenieur erlaubt, einen schnellen und detaillierten Laugenaufbau zu definieren. Dabei werden Schichtdicke und –winkel in einer geometrischen Drapierung automatisch an die Strukturoberfläche angepasst. In der Prozesskette werden nun im Detail Schnittstellen zur Verfügung gestellt, über die aus dem CATIA Modul Composites Design heraus das Material, die einzelnen Lagen und der Lagenaufbau exportiert und in den Pre-/Postprozessor Abaqus/CAE importiert und auf ein Elementnetz übertragen werden können. Somit kann die vom Designer aus Verbundmaterial entwickelte Struktur an einen Berechner übergeben und durch vielfältige lineare oder nichtlineare Analysen validiert werden. Im Umkehrschluss ist es weiterhin möglich, den Lagenaufbau auf der Berechnungsseite zu modifizieren und die neuen Daten an den Designer zurückzuschicken. Der nachfolgende Vortrag soll nun die Funktionsweise der Prozesskette veranschaulichen. Englisch: Bidirectional process chain between Design and Simulation Nowadays, in many industries, primarily in the aerospace and automotive industries, the proportion of composites materials is increasing. Through these modern materials the weight, fuel consumption and pollutant emissions can be reduced significantly. With adequate software tools the use of composites materials can be successfully implemented to reduce costs and time in the prototype phase. In parallel to the definition of a design a validation through complex simulations is often necessary. For this validation the finite elements method usually will be used. To meet this goal, Dassault Systemes provides a bidirectional process chain between the 3D CAD program CATIA and the finite element program Abaqus, the core program of the SIMULIA brand. The CATIA Composites solution (CPD) provides a tool for an accurate characterization of a composite structure based on material property data which allows engineers to quickly define a detailed composite lay-up. Using a geometrical draping process the layer thickness and angles are automatically adapted to the surface structure. In the process chain interfaces are available for both software tools CPD and CAE. In detail the material, the individual layers and the layer structure can be exported from CATIA Composites Design module and can be imported into the Pre-/Postprocessor Abaqus/CAE. Eventually, the imported layup-file can be mapped on an arbitrary element mesh. Thus, the analyst is able to start the validation process for the composite structure design by a variety of linear or non-linear analyses. Conversely, it is also possible to modify the layer structure on the calculation side and return the new data to the designer. The following presentation will now illustrate the functionality of the bidirectional process chain. 7 LIBA Maschinenfabrik GmbH Autor: Stephan Fichtner Deutsch: Multi Compact Fabric - Ein neues Textil stellt sich vor Die neue MULTIAXIAL MAX 4 CNC Maschine ist für komplett neue Gelegestrukturen konzipiert: MULTI COMPACT FABRICS gewährleisten eine Art Selbsttrageffekt während des Legeprozesses und garantieren in der Folge eine hohe optische und technologische Gleichmäßigkeit der Fertigwaren. Somit resultiert ein verbesserter und schnellerer Harzfluss bei der Vakuuminjektion. In Bezug auf die möglichen Endanwendungen ergeben sich wegen der neuen Materiallängsachse Vorteile in der Stabilität. Dis kann zu geringeren Materialdichten führen. Die Drapierbarkeit der Multi Compact Fabrics bleibt auf höchstem Niveau. Mechanische Tests mit Glas – und Carbonfaser verstärkten Bauteilen weisen keinerlei Nachteile gegenüber herkömmlichen Gelegestrukturen auf. Zusammenfassung: die brandneuen Multi Compact Fabrics erlauben kürzere Einlaufgestelle für die Gelege und machen gleichzeitig erheblich größere Arbeitsbreiten der Maschinen aufgrund des textilen Selbsttrageffektes möglich. Die Kundenvorteile liegen mit weniger Platzbedarf, weniger Energieverbrauch und besserer Logistik und Ergonomie auf der Hand. Englisch: Multi Compact Fabric – a brandnew technical textile The new MULTIAXIAL MAX 4 CNC machine is designed to produce a completely new fabric structure: MULTI COMPACT FABRICS are self-supporting during the laying process and assure a high optical and mechanical evenness for improved resin flour during any impregnation process. Concerning the possible applications the new longitudinal axis leads to more stable conditions and therefore to reduced material needs. The drapability of the fabric remains on the highest level. Mechanical tests of glassfiber and carbon reinforced structures do indicate no difference between common layers and overlapping LIBA Multi Compact Fabrics. Conclusion: the brandnew Multi Compact Fabrics allow once more shorter but wider machine units. The customer advantages are founded in less floor capacity, less energy and climatisation costs and better logistics and ergonomics. 8 AUTEFA SOLUTIONS GERMANY GMBH Autor: Dr. Stefan Schlichter Deutsch: Composites- Herstellung und –Recycling mit dem Schwerpunkt Carbon Die Autefa Solutions Group ist eine international tätige Maschinenbaugruppe mit 5 Standorten in Deutschland, Italien, Österreich, USA und China. Das Unternehmen ist spezialisiert auf die Herstellung von Maschinen und Anlagen im textilen Sondermaschinenbau und der Automatisierung. Aus der Kombination der Erfahrung in der Entwicklung von anspruchsvollen Lösungen für die oben genannten Anwendungen hat sich für die Autefa Solutions Group die einzigartige Chance ergeben, das vorhandene Know-How zur Optimierung von Lösungen zur Compositeherstellung einzusetzen, wobei momentan 3 Anwendungsgebiete realisiert werden: 1. Carbonfaser Recycling und Weiterverarbeitung zu Nonwovenprodukten Abfallaufbereitung von trockenen und verharzten Fabrikationsabfällen Faservereinzelung und –öffnung: mit modifizierten Reissanlagen oder Hammermühlen Vliesbildung: Produktlinien von speziell für die Carbonfaserverarbeitung ausgelegten Maschinen mit Vliesbildnern mit unterschiedlichen Anforderungen an Faserorientierung, Öffnung und Vliesgewicht. Vliesverfestigung: Neben der mechanischen Verfestigung mit modifizierten Nadelmaschinen können auch thermische Verfestigungsverfahren oder die direkte Überführung in Coatierung oder Laminieranlagen realisiert werden. Mit der größten industriell betriebenen Anlage für das Recycling von 100% Carbon hat Autefa auch die Basis geschaffen für eine nachgewiesene wirtschaftliche Betriebsweise solcher Anlagen. Die hier am Beispiel des Carbon Composites gezeigten Prozesse können selbstverständlich auch für andere Rohstoffe (Glas, Aramide sowie natürliche Faserstoffe wie Hanf, Flachs, Ramie, Kokos und Jute) eingesetzt werden. Of course the here shown processes, using the example of carbon composites, can also be applied for other raw materials (glass, aramid and natural fibers such as hemp, flax, ramie, coconut fiber and jute). 10 Hennecke GmbH Autor: Tobias Jansen Deutsch: Unter Hochdruck leicht gemacht Aufgrund der wachsenden Anforderungen an Effizienz und Ökologie nimmt das Interesse an Leichtbaulösungen, insbesondere im Automotive-Bereich, seit Jahren stetig zu. Maßgeblich im Fokus stehen dabei extrem leichte Hochleistungsbauteile, welche bisher mithilfe des Harzinjektionsverfahrens in geschlossenen Formen (Resin Transfer Moulding bzw. RTM) realisiert werden. The main focus is on extremely light high-performance components that until now have been realized using the resin injection process in closed moulds (Resin Transfer Moulding or RTM). Combining high-pressure technology and the classical RTM method, Hennecke's high-pressure RTM process breaks fresh ground in polyurethane processing technology and offers users a new engineering variant and an appropriate processing system. Classical RTM methods are characterized by long process times because of the largely manual operation. With the HP-RTM process, Hennecke's specialists offer significant advantages in terms of economic efficiency and product quality because of the degree of automation and specific cycle time. Thus, large quantities can beproduced in an economical way.
