Materialbewirtschaftung – Betonsysteme Material Management – Concrete Systems Betonsysteme für den Gotthard-Basistunnel* Concrete Systems for the Gotthard Base Tunnel* H.-Ch. Schmid H.-Ch. The term “concrete systems” has become established as a catch phrase for “test system for concrete mixes”. Generally it is understood to signify concrete and shotcrete concepts approved for use for the Gotthard Base Tunnel. Was sind Betonsysteme? What are Concrete Systems? The approval of concrete systems was the outcome of a competition published internationally in 1966, in which teams of bidders comprising cement, concrete additive and concrete admixture producers were able to qualify as suppliers for the Gotthard Base Tunnel. Approval relates to bidding teams and mixes, which were able to fulfil the client’s demands given the extreme conditions prevailing in the Gotthard Base Tunnel. The application of the test systems is limited to the main contract sections of the tunnel and the most important types of concrete and shotcrete (Table 1). It was the first time that a test system of this nature was realized in Switzerland. It called for considerable outlay in terms of time and money on the part of both the client and the bidders. The client prepared and accompanied the procedure, made the infrastructure for the main tests available and supplied concrete aggregates typical of the Gotthard. The bidders were Hans Christian Schmid, Dipl. Bauing. Zugelassen wurden Mischungen, welche die verlangten Anforderungen bei der Hauptprü- called on to bear the costs for all trials and tests. The test system was divided into 3 stages: ■ suitability test (professional and production-technical verification) ■ advance test (internal tests on the part of the bidding teams) ■ main test (tests under the extreme conditions prevailing in the Gotthard Base Tunnel at the Hagerbach Test Gallery – VSH). The test system has provided lists of approved bidders and approved concrete and shotcrete mixes. Mixes complying with the demanded requirements during the main test under the given marginal conditions were approved. The test system has effects on construction: Cement and Hans Christian Schmid, Dipl.- Bauing. The most important Types of Concrete and Shotcrete Type Description Class Special properties Concrete OB1 B40/30 early strength and watertightness Concrete OB2 B40/30 early strength, watertightness and chem. resistance Shotcrete SB1 B35/25 early strength and watertightness Shotcrete SB2 B35/25 early strength, watertightness and chem. resistance concrete additives can only be supplied by pre-qualified bidders, and there are pre-qualified mixes (“concrete systems”). The Purpose of a Test System In the past, numerous major projects have been tackled without test systems for concrete mixes. So why is such a system needed for the Gotthard Base Tunnel? The Gotthard Base Tunnel involves huge dimensions (Fig. 1). Furthermore in a number of respects, new ground is being broken, also pertaining to the application of concrete and shotcrete. In some cases, extreme marginal conditions prevail and there are a number of special features to be observed: ■ high rock temperatures of up to 45° C are prevalent ■ high air temperatures of 27 to 30° C are also prevalent ■ the fresh concrete has to be transported up to 20 km 1 Gewaltige Dimensionen fallen beim Gotthard-Basistunnel an 1 The Gotthard Base Tunnel involves huge dimensions ■ the concrete aggregates are supplied by the client ■ the aggregates are 100 % crushed and mainly supplied from TBM excavated material ■ over lengthy stretches underground water is present that reacts against concrete ■ a 100 year-long service life is required (no major or systematic damage should occur within this period). In this combination, the marginal conditions that have been cited are relatively unique worldwide. As a result, research was imperative to ensure that the high durability justifiably called for by the client was indeed assured as far as possible. The client wishes to ensure as far as possible that with the test system only technologies and mixes are offered and applied, whose suitability can be proved. It was possible to use the available time wisely thanks to the farsightedness of the client: The tendering stage was back in 1996, the main tests took place in 1997, all the main tests were carried out at the Hagerbach Test Gallery (VSH) in a specially prepared, heated tunnel system (Figs. 2 to 4). All the concrete and shotcrete tests were undertaken under exactly the same conditions – the extreme conditions prevailing in the Gotthard Base Tunnel. Outcome of the Examinations 11 bidding teams participated in the published test Materialbewirtschaftung – Betonsysteme Material Management – Concrete Systems tem statt (Bild 2 bis 4). Altogether, 59 concrete and 65 shotcrete mixes were tested. Roughly 50 % of them fulfilled the demands. 3 Unterirdische Komponentensilos der Betonanlage im VSH 3 Underground component silos for the concrete plant in the VSH The failure quota of around 60 % is substantially higher in the case of types of concrete required to be chemically resistant than in the case of other mixes (roughly 40 %). The following important findings were derived from the test system results: ■ TBM excavated material is suitable for producing aggregates for high-grade concrete. ■ The demands were met with the 100 % crushed aggregates and under the special conditions prevailing in the Gotthard Base Tunnel. ■ The known concrete-technological regularities also apply in conjunction with the special marginal conditions found in the Gotthard Base Tunnel. ■ Shotcrete accelerators have a negative effect on resistance to sulphate action. ■ As far as resistance to sulphate action is concerned, mixes with blast furnace slag cement and those with combinations of Portland cement with high sulphate resistance (CEM I HS) and silica dust produced the best results. ■ The different aggregates require a carefully determined composition of the concrete mix. The qualitative difference measured on the solid concrete is if anything less than anticipated. ■ Through testing the same mixes repeatedly it was proved that the tests are reproducible. This represents an important prerequisite for the test system’s validity. Assuring Durability The test results facilitate a comparative assessment of different mixes and mixing concepts. As the results were obtained from tests, which simulate the ageing process in quick motion, they do not, however, allow any proper conclusions to be drawn Tunnel 5/2002 37 Schweiz Switzerland client made available in 1997. The 2-year test duration period for proof of resistance to sulphate represents a further obstacle for new bidders to obtain approval. Nowadays in technical terms, it is possible to come up with proof within 6 weeks. However, new bidders are subjected to the 2-year limitation. This to a certain extent provides protection for those bidders, who invested a great deal of time and money in the test system a number of years back. Betonmischung. Die about the actual long-term behaviour of the concrete in the tunnel, especially with respect to its resistance to sulphate action. The strict regulations relating to tightness and comparisons with findings obtained from existing projects, however, make it possible to assume that the demands (Tables 2 + 3) have been properly applied and that good longterm behaviour can be anticipated from the mixes approved for the Base Tunnel. Recent recognitions and publications of other investigations substantiate these expectations. Test System still to be concluded As the test system has still to be concluded, it must on no account impede – but rather foster – future developments. It is possible for new bidders, products and mixes to be approved. The prior condition is that demands are fulfilled in keeping with the conditions governing the test system and approval of the results by the client. In contrast to the teams that have already qualified, new bidders are not able to benefit from the test infrastructure and the other performances provided by the Translating the System into Practice on Site Special Regulations The test system exerts effects on the concrete work and the works contract between the client and the contractor. The Special Regulations are contained in the master-builders’ tender documents. The most important regulation states that only approved mixes are permitted to be used from the types of concrete subjected to the test system. Consequently, the contractor is restricted in his choice of suppliers for cement, additives and admixtures. For most contract sections, the contractors can choose between 4 to 6 bidders and several mixes per type. Further important regulations apply to technical parameters and financial regulations for ■ changing the recipe for approved mixes ■ approval of mixes for site use ■ approval of changed or new products ■ approval of new bidders and mixes. The contractor was compelled to provide price analyses for cement, additives and Materialbewirtschaftung – Betonsysteme Material Management – Concrete Systems speziellen Besonderen Bestimmungen wurden in die Ausschreibungsunterlagen der Baumeister aufgenommen. The various ECC representatives are responsible for ensuring that the system is properly applied on the individual sites. Failure to comply with Demands during Advance Tests Most of the mixes that have been tested so far fulfilled the demands. However, there are also mixes, which failed to comply with requirements. This is not unusual. It is then essential to investigate the causes and repeat the advance tests for the mixes that failed making appropriate adjustments to the recipe. The fact that a mix has complied with the demands during the main test so that it has been included in the list of approved mixes, at first merely signifies that it managed to clear the high hurdle set by the test system. It does not mean that the same mix will Special Problems Familiarisation required The works managements and contractors are as yet unaccustomed to the test system. Translation into practice on site requires the rules of the game to be clear and known to all those involved. This calls for all those involved to be thoroughly familiarized. In der Folge wurden also immediately fulfil requirements during the advance test on the construction site. It must be said, however, that an approved mix has the advantage over one that has not been tested where application under extreme conditions is concerned. Quality of the Aggregates As supplier of the aggregates, the client takes over coresponsibility for the concrete quality. This takes into account ultra-modern preparation technology and rigorous inspection and complete documentation of the quality of the produced aggregates. Problems involving AAR The Alkali Aggregate Reaction (AAR) is a chemical reaction between reactive aggregates and free alkalis in the concrete pore water. The product is a gel that expands that can cause cracks and at the worst leads to the destruction of the concrete. Three prior conditions trigger activation of the AAR: ■ Sufficient soluble alkalis in the concrete (mainly from cement). ■ Sufficient soluble SiO2 in the concrete (mainly from the aggregates). ■ Sufficiently high moisture in the concrete. The AAR benefits from water circulation and high temperatures. In Switzerland, problems associated with AAR were not generally discussed up until 5 years ago. There was probably damage but no appropriate reports had been published. When the parameters were being compiled for the test system, 15 rock samples from the Gotthard area were tested for AAR in 1996. All of them were negative, i.e. no reactive rocks were found. As a conse- Tunnel 5/2002 41 Schweiz Switzerland that the determined effects on the structures are minimal. The AAR problem complex at the GBT is to be countered through various measures. Parameters for dealing with the AAR were worked out and included in the test system. A sufficient number of the approved mixes are highly resistant to AAR. die Gesteine entlang dem GBT systematisch beprobt. However, subsequent investigations, first and foremost in the Amsteg and Sedrun access tunnels have revealed potentially reactive rocks. Thereupon, the rocks along the GBT were systematically tested. The current level of knowledge is as follows: ■ 19 of 59 rock samples are moderately reactive and one sample is highly reactive (35 % of the samples are potentially reactive). ■ No reactive rocks were discovered in the Faido and Bodio sections. ■ It must be assumed that around 70 % of the rocks suitable for concrete aggregate are potentially reactive in the Amsteg contract section. ■ It can be anticipated that roughly 30 % of the rocks suitable for the concrete aggregate are potentially reactive in the Sedrun contract section. The ECC has dealt with this topic at length and published recommendations relating to how to tackle the AAR problem complex. Registration of the state and lab tests in 12 existing tunnels confirm the occurrence of the AAR reactivity. It must be said though Adapting the Mixes to Site Conditions Where long tunnels are concerned, it is essential that the recipe is adapted to the prevailing conditions. This applies particularly to the Gotthard Base Tunnel as the following examples illustrate: ■ The changing geology leads to alterations in the aggregates. This can exert an effect on the concrete recipes. ■ The rock and air temperatures rise given increasing overburden. It is possible to reduce the amount of accelerator. ■ As the transportation distance grows, an ever-greater processing time for the concrete is required. It has to be increasingly retarded. Although the above effects can be estimated in qualitative terms, they cannot be exactly worked out quantitatively. As a result, it was necessary to develop a fair method for calculating extra and reduced costs in conjunction with changes in the recipe. Reimbursing Changes in Recipe The most important rules for accounting for changed recipes (Fig. 5) are: ■ Extra and reduced costs for the total value of the materials cement, additives and admixtures up to ±10 % have to be accepted as the contractor’s risk. Extra or reduced costs are calculated in excess of the cited limit value. Should the client order a different (better) mix, he must pay the possible difference for the material costs. ■ Developments, which lead to savings without harming the quality, are rewarded: The reduced costs are split equally between the client and the contractor. ■ Conclusion The following balance can be drawn based on the activities concerning the concrete systems that have taken place since 1996: ■ Alongside the rock, concrete and shotcrete are the most important construction materials for building the GBT. Some 2.5 million m3 of concrete and shotcrete with a total value of 1 billion CHF will be installed. ■ The dimensions of the project, its foreseen purpose and the potential risks justify the unusual procedure adopted for dealing with concrete and shotcrete. ■ The test system for concrete mixes has led to previously unparalleled research activity in the history of Swiss concrete construction. The outcome contributes towards ensuring that the risks pertaining to quality and longevity are diminished. ■ The chosen procedure does not preclude future developments. It affords a suitable framework for introducing such developments while still ensuring that the interests of the client, contractors and suppliers are observed to the greatest possible extent.
