One example is the production of precast manhole components for sewers. The channel of these components require a wide range of diameters and connection angles with different inclinations. 1 Hersteller von Betonfertigteilen stehen oft vor dem Problem, eine wirtschaftliche Fertigung auch bei kleinen Betonmengen anbieten zu können. Ein Thema ist beispielsweise die Produktion von Schachtunterteilen für die Kanalisation. Die Gerinne werden individuell mit verschiedenen Durchmessern, Anschlusswinkeln sowie vertikalen Neigungen benötigt. The Austrian Schlüsselbauer Technology GmbH & Co. KG has developed a production system with which – using negative mold bodies and special formwork – elements of highly individual shapes can also be easily manufactured. With this system, even the production of small quantities is profitable. The new system is ideal in combination with a mechanical concrete batcher and a concrete pump that is specifically designed for the purpose of relatively small delivery rates. Die österreichische Schlüsselbauer Technology GmbH & Co. KG hat ein Fertigungssystem entwickelt, durch das mittels Negativ-Formkörpern und speziellen Schalungen auch sehr individuell ausgeformte Elemente unkompliziert hergestellt werden können. Dabei rechnet sich die Herstellung sogar bei kleinen Stückzahlen. Ideal ist das neue Verfahren in Kombination mit einem mechanischen Betonverteiler und einer Betonpumpe, die speziell für relativ kleine Fördermengen ausgelegt sind. Economical production even for components with individual dimensions Wirtschaftliche Teilefertigung auch bei individuellen Abmessungen A new plant, based on the so-called “Perfect” system, was recently commissioned in the Czech concrete and precast plant Betonika plus s.r.o. in Luzec nad Vitavou, around 25 km north of Prague. Betonika plus s.r.o., with a workforce of around 90 and a market share of 20%, apart from the production of ready-mixed concrete (approx. 30,000 m3/year), is one of the most successful and strongest Czech manufacturers of precast concrete components for rainwater and wastewater sewers. The product line comprises concrete containers, slotted concrete gullies, pipes, manhole bottoms, manhole rings and special parts that are cast in a single step. Dabei handelt es sich um Betonbehälter, Betonschlitzrinnen, Rohre, Schachtunterteile, Schachtringe und Sonderteile, die in einem Arbeitsschritt aus Beton gegossen werden. Vor allem die Schachtunterteile, in denen die Gerinne der Kanalisation verlaufen, stellten früher bei der Herstellung eine Herausforderung dar: Im ersten Produktionsschritt wurde das Schachtunterteil in klassischer Fertigteilbauweise hergestellt, in einer zweiten Bearbeitungsphase erfolgte die arbeitsintensive manuelle Verkleidung mit Keramikplatten. Bei der „Perfect“-Anlage wird dies durch eine Negativform aus Polystyrol-Hartschaum gelöst, die entsprechend dem gewünschten Durchmesser, dem Winkel und der Neigung der Rinne zugeschnitten und in der zweiteiligen Schalung arretiert wird. Use of concrete pumps for processing small quantities Concrete delivery of more than 40 m from the mixing plant into the formwork hall is taken over by a stationary Putzmeister concrete pump P 715 SE. The delivery rate of this machine can be reduced to nearly “zero” if required, an important feature whereby – as in this case – relatively small concrete quantities are processed and/or casting takes place at a slow rate. Casting of the concrete into the molds (holding capacity on average approx. 0.75 m3) takes place on a stilted, rotating placing boom (Putzmeister RV 10) with a working radius of 20 m. For the manufacture of manhole bottoms (pipe connections of up to DN 600 are possible), Betonika plus uses self-compacting concrete. In a two-hour workstep, a total of 30 molds are cast from approx. 25 m3 of this material. The concrete, being self-compacting, obviates the need for vibration. This not only reduces noise pollution, but also eliminates a previously important phase of production in that the delivery pipes are easily cleaned after the pumping process by means of a water-saturated rubber ball that the pump presses forward through the pipe and discharges into a container. The alternative to casting the concrete via pump and revolving casting boom would have been the installation of a skip conveyer. This solution, according to Dipl.-Ing. Jiri Strobl, managing director of the Betonika plus s.r.o. precast plant, would have been notably more expensive and the entire production of precast components would have been less efficient. Solutions also for larger plants Apart from this “small-scale solution”, Putzmeister also offers higher-performance concrete pumps and larger revolving casting booms and/or hydraulically controlled casting booms for use in precast plants. The AUTOCOR systems, where concrete pump, storage mixer and computer-controlled concrete distribution mast – movable on rails – take over the production of precast components largely automatically, is regarded as an especially attractive casting concept. BFT 01/2009 Die Betonförderung über 40 m von der Mischanlage in die Schalungshalle übernimmt eine stationäre Putzmeister-Betonpumpe P 715 SE. Bei dieser Maschine lässt sich die Fördermenge bei Bedarf fast auf „null“ zurücknehmen, wichtig – wie hier – bei verhältnismäßig kleinen Betonmengen bzw. langsamem Betoneinbau. Das Gießen des Betons in die Formen (Fassungsvermögen durchschnittlich ca. 0,75 m3) erfolgt mit einem aufgeständerten, schwenkbaren Betonverteiler (Putzmeister RV 10), der über einen Arbeitsradius von 20 m verfügt. Für die Herstellung der Schachtunterteile (Rohranschlüsse bis DN 600 sind möglich) verwendet Betonika plus selbstverdichtenden Beton. In einem zweistündigen Arbeitsgang werden die insgesamt 30 Formen mit ca. 25 m3 dieses Materials ausgegossen. Da sich der Beton selbst verdichtet, entfällt das sonst nötige Rütteln. Dadurch verringert sich nicht nur die Lärmbelastung, sondern es entfällt auch ein vorher erforderlicher Arbeitsschritt in der Produktion. Das Reinigen der Förderrohre erfolgt im Anschluss an den Pumpprozess unkompliziert mit einem wassergetränkten Gummiball, den die Pumpe nach vorn durch die Leitung drückt und der in einem Behälter aufgefangen wird. Die Alternative zum Betonieren mit Pumpe und Rundverteiler hätte in der Installation einer Kübelbahn bestanden. Doch nach Auskunft von Dipl.-Ing. Jiri Strobl, Geschäftsführer des Fertigteilwerks Betonika plus s.r.o., wäre diese Lösung deutlich teurer gewesen, und die gesamte Produktion der Betonfertigteile wäre weniger effizient abgelaufen. Lösungen auch für größere Anlagen Neben dieser „kleinen Lösung“ bietet Putzmeister auch leistungsfähigere Betonpumpen und größere Rundverteiler bzw. hydraulisch gesteuerte Verteilermaste für Einsätze in Betonfertigteilwerken.
