At the end of 2011, the construction of a new Ende 2011 wird am Standort Lohne mit dem production hall as well as a double-storey Neubau einer Produktionshalle sowie eines office building will be commenced at the zweigeschoßigen Bürogebäudes begonnen. production plant in Lohne. In the first step, the above-ground conveying system in the painting installation was adapted to integrate two new “pretreatment cabins”. The non-automotive production area will be integrated in the new hall with a production area of approx. 1,300 m². Switch panels for a new generation of washing machines and dryers will be produced here in the coming year by fully electrical injection moulding machines. This spatially separated production area is necessary to be able to deal optimally with the special circumstances during production of household products. With this, the high qualitative requirements in terms of surfaces of these products can be taken into account. In the office building, which will come up simultaneously, various central departments will be able to move into their new work stations shortly. Conference rooms will also come up in this building. The completion of the new buildings is scheduled around the middle of 2012. To continue to satisfy the high In the first part of this clean room double cabin, the components to be painted are subjected to one last visual inspection and surface cleaning. Thereby, the statically charged plastic components are freed of their charge with the help of ionised air to ensure improved paint quality. In the second section, the PP-EPDM components are activated on the surface by flame treatment, to guarantee flawless paint-bonding. The second step of modernisation and capacity expansion was likewise started and completed in the last quarter of 2010. The second RRIM production line at the plant has been equipped with the latest control technology. A unique combination line was installed, since the machine capacity of the existing lines was no longer sufficient for the new challenges – the production of volominous front and rear bumpers. A second, smaller Rimdomat with a shot capacity of approx. 4,500 g/sec was installed in addition to the existent Rimdomat with a maximum shot capacity of approx 6,000 g/sec. This combination now allows a production of a very broad spectrum of component sizes/weights. 4 P o ly t e c W o r l D The smaller of the two Rimdomats enables component sizes starting from approx. 500 g, the larger from approx. 1,000 g. Both together permit the production of components with a weight of approx. up to 8,000 g. Planned are the expansion of the production capacity with an additional mould carrier for this line – planned completion by 01/2012 – as well as the construction of an additional logistics hall with an area of approximately 3,700 m². This is meant to serve the implementation of increasingly complex requirements with regard to components, their logistical sequences, as well as the creation of the option of optimising the internal processes. Christian Schobesberger AUSBAU DES PRODUKTIONSSTANDORTES POLYTEC RIESSELMANN, LOHNE (D) quality demands of our customers in future, cleaning up and structural alteration work was going on until now in the production halls. The production lines for the automotive area will continue to be accommodated here. As of now, the production for the new order placed by AUDI for oil pans is underway here, and as of 2012, the new orders by VW/AUDI and DAIMLER for the timing belt guard and various oil vent. One year ago, he was entrusted with the task of introducing the process of innovation management at POLYTEC FOR, Hörsching, and giving it a customer-oriented shape. “To me, it was important to put together a well-balanced team of creative and target-oriented employees from different core areas.” With this in mind, seven employees were nominated and the INNOVATION TEAM was formed. Since then, new ideas have been discussed, market potentials have been analysed and subsequently implemented in projects within this group. “In particular, we are happy when employees and workers from the production areas approach us with their product ideas. Even if not every single idea has the potential to become a project, it is nonetheless taken seriously and discussed”, assures Knogler. The well-defined goal of the INNOVATION TEAM is to create additional value for the products of the CAR STYLING. The focus is on new surfaces, additional functions and the use of existing material for new product groups. 6 “Our personal goal was to achieve adequate results in the very first year, which we could present to our existing and also potential customers. We have definitively managed to achieve this. It is particularly interesting to see how differently the various OEM‘s react to the same ideas. Whereas for some customers, for instance, a photovoltaic spoiler seems a long way off, others have told us that such projects are already being worked on”, says Knogler. For the future, it is planned to maintain the solution-oriented approach in the INNOVATION TEAM and to expand and intensify cooperation with customers, suppliers and partner businesses as well as other plants of the POLYTEC GROUP. When asked about the INNOVATION TEAM of POLYTEC FOR, Wolf-Dieter Gabriel, general manager of the CAR STYLING, sums it up in the following words: “Here, we develop what sets us apart from our competitors. Innovative accessory parts, based on ideas, from which not only our customers, but also their customers in turn will profit”. Christoph Knogler, MBA Head of business development Mag. Manuel Meidl Key account manager Ing. Manuel Polner Project manager DI (FH) Franz Reichinger Technical buyer “It means a lot to me that the manage ment board backs our vision. This gives us the opportunity that we need to implement our projects”. “The INNOVATION TEAM creates individuality, sustainability and transports company know-how with the help of novel product ideas. I am proud to be a part of it!” “I find it very interesting to see how a prototype is created from a product idea and how series parts are created in further steps”. “Working in the INNOVATION TEAM means developing solutions in passenger cars and allied areas, which make drives in our daily life more comfortable.“ “My main task in the team is the implementation of products, considering cost factors and production-oriented details. Innovative ideas need unconventional solutions.” “Product innovations are useful to network and to maintain personal contacts. But above all, it is fun to present new products and see how the customers react!” ”Innovations set us apart from our competition and convey commitment and courage to take on ”new challenges“! As project manager, I am proud to be actively involved in shaping the future.” “Innovation has a strong correlation to knowledge-transfer from the buying market, which I try to support with my input.” FROM THE INTAKE MANIFOLD TO THE EXPANSION PRESSURE SYSTEM PLASTICS-SUITABLE DEVELOPMENT AND MANUFACTURING FROM A SINGLE SOURCE 8 The POLYTEC plant in Lohne is not only a production plant, but mainly also a leading-edge development center of plastics. One of its very latest achievements: the brand new expansion pressure system developed by PORSCHE for its TOP-variants. It is not only a more advanced version of the resonance intake system for turbo-charged engines, but rather a radical new development that overturns previously accepted principles. The Porsche innovation: greater output thanks to a new geometric arrangement Die Porsche-Innovation: dank geometrischer Neuordnung zu mehr Leistung Basically, the inflow of air into the intake systems is accompanied by air vibrations. These vibrations consist of both a compression phase, in which the air is compressed, and an expansion phase, in which the air expands. Conventional resonance intake systems are based on the principle that forcing more air increases engine output. That is why intake systems use the compression effect achieved by the air vibrations to fill the cylinders with as much fuel-air mixture as possible. The plastics-suitable expansion pressure system designed by POLYTEC for the TOP-variants of PORSCHE turns this principle around by using a radically different geometry from that of conventional intake systems. Instead of the compression phase, the expansion pressure system uses the expansion phase. Thereby, the mixture in the combustion chamber is cooler, which enhances ignition efficiency. Instead of more air, cooler air enters the combustion chambers, generating more engine efficiency and engine output. This reduces fuel consumption even at high loads and engine speeds. Thus, the company also does justice to the current economical and ecologial trend. P o ly t e c W o r l D VOM SAUGROHR ZUR EXPANSIONSDRUCKANLAGE KUNSTSTOFFGERECHTE ENTWICKLUNG UND PRODUKTION AUS EINEM GUSS Innovative replacement of metal Innovativer Metallersatz Credit for the plastics-suitable realization goes largely to the team at POLYTEC Riesselmann, Lohne in Northern Germany. Every stage of the production process, from the first development stages and product testing to series production is carried out by some 500 employees. POLYTEC has been focusing on innovation for a long time, replacing “heavy” metal elements in engines with lighter plastic parts wherever possible. Back in 1990 the company launched the first cylinder head covers made of high-temperature-resistant thermoplastics on to the market, ushering in a fundamental change in engine construction. This has come to be appreciated by global car manufacturers such as VW, DAIMLER, OPEL, VOLVO and PORSCHE. In 2005, POLYTEC started development work, and subsequently, series production of cylinder head covers for Common-Rail diesel engines for VOLKSWAGEN. The key factor behind the decision to award the contract to POLYTEC was the high economic efficiency of implementation in series production. Therefore, even a largescale vehicle manufacturers like VW can capitalize on the comprehensive value chain offered by POLYTEC. A specialist develops a state-of-the-art design. Ein Spezialist bei hochmodern gestalteten Konstruktionsarbeiten. Top quality products demand precision tools: behind the scenes at the department for tool and fixture construction. P o ly t e c W o r l D 9 PRODUCTION the first design draft to the finished product, it can offer efficient cost structures. New intake manifolds for VOLKSWAGEN Whenever possible, an effort is made to replace metal with hightemperature-resistant thermoplastics also in the further development of engine parts. This significantly increases the cost-efficiency of the production process, while the use of lightweight components satisfies the demand for more environmentally friendly mobility. The trend is toward reducing the size of engines, i.e. achieving better output with smaller cubic capacities. The motto at POLYTEC is: less weight also means less fuel consumption and less CO2 . After the successful development, product testing and series production of an innovative intake manifold for the VOLKSWAGEN Amarok pickup, it was not long before follow-up orders were placed. Development work on an intake manifold for the Crafter pickup truck was started as soon as VW placed the order and the part went into development and series production in the same year. Detailed view of tool production: An eroding machine makes it possible to process hardened steel. Product testing is a key priority – here the intake socket of the intake manifold. From the idea to the serial-product Robots also help to ensure a smooth and efficient production process. Development work at the Lohne plant is carried out according to a detailed planning scheme: using a computer-aided design program (CAD), both a detailed layout of the product as well as the welding seams are designed. In the subsequent development stages, FEM-based models are used to calculate component stiffness and vibration optimization, simulations are carried out to determine a flow-optimized duct design and the injection-mold process is further optimized to minimize distortion. Only after these steps are fulfilled does the test stage commence. For POLYTEC, product testing is an absolutely crucial part of the process: the more accurate the tests are carried out during the development phase, the better the product will function under real conditions. This is especially true for the intake tract and the pressure system, which are subjected to rigorous testing. Sodann sind FEM- The function test will show that this Porsche pressure system will be able to stand the pressure. here is upon testing the components’ stiffness under natural frequencies and extreme temperatures on the one hand, and the dynamic pressure pulsation and weld strength on the other. Only when these tests have been successfully completed does POLYTEC begin series production with fully automated components feeding and state-of-the-art vibration welding technology. It goes without saying that each stage of the production cycle is accompanied by further tests: all parts are always tested for dimension accuracy, leak resistance and weld strength, which is also reflected in test records and components marking - because POLYTEC never leaves anything to chance! P o ly t e c W o r l D 11 NEWS The present-day POLYTEC GROUP was founded 25 years ago by Friedrich Huemer, CEO and main shareholder. Characterized by the implementation of a clear acquisition strategy of the entrepreneur Huemer, the POLYTEC GROUP developed from a small-scale manufacturer of industrial products in polyurethane spray and casting technology into a supplier of systems to the automotive industry (see also table mergers and acquisitions) within a short span of two decades. Period of acquisitions 1990-2008 Two acquisitions in the nonautomotive sector (1990 and 1995 – formation of the present-day INDUSTRIAL DIVISION) were followed by entry into the automotive supplier industry in the year 1995 with the takeover of the present-day POLYTEC FOR CAR STYLING in Hörsching (A) – the headquarters of the POLYTEC GROUP is meanwhile also located at this place. The next years saw numerous acquisitions in the plastics branch of the automotive supplier industry, in pursuit of the guideline of expanding the existing range of technology and products. In the wake of this development and supported by the initial public offering in 2006, the three main pillars of the company were set up, namely the INDUSTRIAL DIVISION as the starting point of development, the CAR STYLING DIVISION and the AUTOMOTIVE / SYSTEMS DIVISION with the segments Interior, Components and Composites. In the year 2008, POLYTEC had already posted a turnover of roughly EUR 800 million and had approx. 6,500 employees at 29 locations. The high point of this development was the takeover of Peguform in autumn 2008, which catapulted POLYTEC into the ranks of the Top 100 largest automotive component suppliers with a turnover of EUR 2.2 billion as well as nearly 14,000 employees at 50 locations worldwide. This acquisition was meant to not only guarantee the 12 P o ly t e c W o r l D global positioning of the company, but also further expand the product portfolio and the positioning with the major customers of both companies. The crisis and the turnaround 2009-2010 This extraordinary development was, however, interrupted by the outbreak of the worldwide financial crisis and the subsequent economic crisis in the 2nd half of 2008 – the turnover of POLYTEC fell abruptly depending upon customer in the passenger car segment by up to 30 %, in the truck segment by up to 80 %! In order not to suffer the fate of numerous other automotive components suppliers, but to survive the crisis, the management of the POLYTEC GROUP started a tough reorganisation plan, which envisaged the divestiture of Peguform and the associated refinancing of the POLYTEC GROUP as well as a restructuring of the remaining locations up to closure of individual locations as essential points of the plan. The management and the employees of POLYTEC successfully implemented the restructuring plan and excellently made use of the POLYTEC in the course of time POLYTEC im Wandel review and outlook der Zeit – Rückblick und Vorschau Vor 25 Jahren wurde die heutige POLYTEC GROUP von Friedrich Huemer, CEO und Haupteigentümer, gegründet. Wie erfolgreich das Management und die Mitarbeiter P o ly t e c W o r l D 13 NEWS parallel market recovery that set in, is evident from the annual business report 2010 – “TURNAROUND ACHIEVED” could be reported here! Sale of the Interior segment and development of core competences 2011 as well as forecast After successful restructuring, strategic positioning, optimization of the product portfolio and strengthening of the core business as well as operative and financial further development of the company were once again the focus of the management from mid-2010 onwards. Out of these strategic considerations, the management of POLYTEC GROUP decided to part with the Interior segment despite excellent technological competence. This decision was successfully implemented in June 2011 with the sale to TOYOTA BOSHOKU EUROPE. The main reasons for this decision were the slender prospects of the necessary global positioning in this segment. The divestiture of this unit resulted, among other things, in complete debt relief and the ensuing financial stabilisation of the POLYTEC GROUP, and therewith gives the management the necessary flexibility to further expand the company in the core areas in line with its long-term strategy. Possible acquisitions for expanding the core business are continuously examined, with organic growth of the company being pursued in parallel. The aim is to increasingly use the experiences and technologies from the automotive branch for products of the non-automotive sector. The initial positive results of the so-called non-automotiveoffensive can already be viewed (see also article „NON-AUTOMOTIVE IS BACK IN BUSINESS“ p. 22/23). It goes without saying that we constantly strive to be “best in class” for our customers and win over new customers for existing products as well as completing the existing product portfolio. This is done, on the one hand, through further development, optimisation and enhancement of existing technologies and, on the other hand, through expansion of the product portfolio with allied products. 14 P o ly t e c W o r l D MERGERS AND ACQUISITIONS 1986 POLYTEC ELASTOFORM, Austria, New foundation / Neugründung 1990 POLYTEC EMC, Austria 1995 POLYTEC THELEN, Germany POLYTEC FOR, Austria; POLYTEC FOHA, Canada; Ratipur, Hungary 1996 POLYTEC RENTROP, Germany 1997 POLYTEC HOLDEN, Great Britain POLYTEC FOHA, USA 2001 POLYTEC COMPOSITES Sweden, Italia POLYTEC AVO, Belgium 2002 POLYTEC THERMOPLAST, Germany POLYTEC RIESSELMANN, Germany 2004 LOHNER LACKIERWERK, Germany POLYTEC PLASTICS Wolmirstedt, Germany, New Construction / Neubau POLYTEC INTERIOR, Germany, Spain, Poland, South Africa 2006 Initial Public Offering / Börsegang 2007 Inapal Plásticos, Portugal, POLYTEC COMPOSITES Germany, SLOVAKIA, TURKEY POLYTEC INTEX, Germany 2008 Peguform, Germany 2009 Split / Trennung POLYTEC Peguform POLYTEC COMPOSITES WEIDEN, Germany, Czech Republic Closing of / Schließung POLYTEC COMPOSITES SWEDEN 2010 Sale of / Verkauf POLYTEC COMPOSITES ITALIA Ljungby Komposit AB, Sweden 2011 Sale of / Verkauf INTERIOR DIVISION PLASTIC PRODUCTS INNOVATION, Austria von POLYTEC bei der Restrukturierung waren und wie hervorragend die parallel einsetzende Markterholung genutzt wurde, zeigt der Geschäftsbericht 2010 – hier konnte man vermelden „TURNAROUND GESCHAFFT“! POLYTEC can furthermore claim to exhibit a high degree of depth of added value in all segments: from design and development of products and semi-finished products, through the manufacturing of tools, from component simulation and testing, up to production of parts in nearly all available plastics processing technologies and combinations thereof. POLYTEC furthermore has mastery in processes such as painting, assembly, JIS, JIT, shop-in-shop, to mention just a few catchwords here. POLYTEC is a one-stop shop for all these services. The topics lightweight construction and carbon fibre are also high on the priority list of POLYTEC – based on the existent empirical values from the in-house manufacturing of carbon fibre semi-finished products and their processing; the smithy that forges ideas for POLYTEC COMPOSITES is also developing new technologies for the series production of carbon fibre structural parts. Moreover, the wish of our existing customers to keep pace with their production plants globally is taken into account, as in the past - naturally, POLYTEC is also eyeing the BRIC-countries and the option of intensifying existing partnerships is being checked. A step towards realization of the defined goals is the takeover of PPI PLASTIC PRODUCTS INNOVATION in Ebensee (A) in August 2011 as well as investments in existent locations of the segments Components in Lohne (D) and Car Styling in Hörsching (A) – in total, these amount to an investment volume of approx. EUR 15 million. These measures guarantee the capacities needed to allow us to reflect the enduringly positive economic situation as well as implement the new orders received in the automotive and non-automotive seg- zen. NON-AUTOMOTIVE IS BACK IN BUSINESS! True to the motto “Back to the roots” the POLYTEC GROUP has launched a sales offensive in order to expand its market share of industrial products, and has already posted gains in this endeavour. Owing to continually changing general conditions, it is becoming ever more important to approach complex and multi-faceted component variants with the help of special logistical concepts, in the non-automotive sector as well. These concepts have been established in the automobile industry for quite some time now; with the result that Polytec can draw on experiences gained from them and can also offer these to new customers in the non-automotive sector of industry. The aim of both the thermoplast branch and the duroplast branch is a medium-term, significant increase in the share of turnover of industrial products in growth-oriented business development. The chances of implementation of this aim are high, in view of the fact that the non-automotive market offers a number of opportunities for developing technically challenging products, which is precisely what they should be, the future drivers of turnover for industrial applications of POLYTEC. Catchwords such as the development and production of trend-setting products, with which the business sets itself apart from its competitors and which secure its enduring success, describe the strategic focus of the group. Moisture-proof lamps characterised by high insulation effect The variable composition of the SMC formulation, such as e.g. with the addition of conductive carbon black, additionally permits diversion of electrostatic charge / high voltage in applications in explosion protection zones. Feuchtraumleuchten mit hoher Isolationswirkung The long-standing experience in these market segments and the recent successes help the company in its endeavours. POLYTEC WORLD reported these successes in its May issue under the title “SUNNY OUTLOOK“. The SMC technology by POLYTEC will be used in solar collectors as well in future. Among other things, the below mentioned technically challenging components of POLYTEC COMPOSITES, all of which are produced from the fibre glass reinforced Die variable Gestaltung der SMC-Formulierung, wie z.B. durch Zugabe von Leitruß, ermöglicht zudem eine Ableitung von statischer Aufladung / Hochspannung bei Anwendungen im Ex-Schutz Bereich. 22 P o ly t e c W o r l D duroplastic SMC (sheet moulding compound), are already being used in series production. POLYTEC is one of the few companies that can offer both duroplast and thermoplast processing know-how complete with the associated development and technology to the customer. The application-oriented approach, which offers the price-/ technical-/chemical-/weight-related advantages of both the systems that definitely complement each other, presents excellent opportunities to successfully score a point against aluminium/stainless steel projects. Whether for solar and photovoltaic housing, in projects for acoustic and vibration damping, or in high-rise loading rack systems – intelligently constructed plastic system parts are clearly in the lead. Another segment increasingly taking the lead is environment technology for the protection of the population against e.g. spontaneous flooding or flood debris accumulation. Here also, there is the possibility of replacing existing metallic emergency systems with visually appealing products with need-adapted additional functions – in other words, additional value for Ground plates made of SMC for dentist chairs Basisplatten aus SMC für Zahnarztstühle NON-AUTOMOTIVE IST WIEDER IM GESCHÄFT! the consumer. Metal working requires joining technology, finishing, corrosion protection etc. – plastic permits the production of ready-to-use functional parts from a single source! The thermoplast branch of POLYTEC can offer other examples and experiences in the production of plastic components with its progressive injection moulding technology: on the one hand, it was possible to enter this area by collaborating with a producer of household appliances. On the other hand, POLYTEC has alrady been servicing the regional roads office with signages for many years now. The strengthening of its non-automotive activities is an important milestone for POLYTEC in the further development of its business. With this step, the company is broadening its reach and is more flexible in times of branch-specific crises. POLYTEC is thus excellently equipped against such market fluctuations in the future. Arno Sonnen, Heinz Schulze, Norbert Schuling Ground plates for dentist chairs, which are known to be roughhandled, ensure a stable stand and thus ”unerring drilling”. Conductor rail supports, for rapid-transit railway system and underground railway systemroutes These carriers are characterized by a high level of sturdiness and, with a life-time of 40 years, satisfy the high expectations placed in the product. This positive sales development results from the consistently positive performance of the automotive industry. Sales volumes of the POLYTEC GROUP’s most relevant customers in the passenger car and in the commercial vehicle sectors recorded strong growth rates in the first six months of 2011. The sales figures in the same period of the previous year included roughly EUR 13 million of POLYTEC COMPOSITES Italia, which was sold at the end of the business year 2010. Group EBITDA rose by 141.2 % to EUR 40.0 million in the period under review. In addition to the positive FINANCIAL FIGURES The net working capital rose by EUR 3.6 million to EUR 20.1 million compared to the balance sheet date as of December 31, 2010 driven by the positive business performance. The equity ratio increased to 40.8 % as of June 30, 2011 due to the favorable earnings situation and the correlated deconsolidation gain in the amount of EUR 7.2 million. Net debt which amounted to EUR 26.6 million as of December 31, 2010 turned into a positive net cash position of EUR 20.5 million as of June 30, 2011 mainly due to the cash inflow and repayment of debts resulting from the disposal of the interior business area. 26 P o ly t e c W o r l D in EUR million HALBJAHRESERGEBNIS 2011 Q2 2011 Sales EBITDA thereof deconsolidation gains Q2 2010 CHANGE IN % H1 2011 H1 2010 204.6 201.1 1.7% 405.4 365.8 10.8% 24.8 13.0 91.3% 40.0 16.6 141.2% 879.6% 7.2 7.2 EBIT 19.7 6.2 216.6% 29.0 3.0 Net income 17.9 4.3 316.5% 25.8 -1.2 EBITDA margin (adjusted) 8.6% 6.5% 8.1% 4.5% EBIT margin (adjusted) 6.1% 3.1% 5.4% 0.8% market development and fixed cost digression, this disproportionate increase in results is mainly attributable to the successful restructuring of the production plants in Zaragoza (Spain) and Waldbröl (Germany), which made a positive contribution to group results.
